1996 Ford Aerostar problems

ford logo

The Ford Aerostar is a range of vans that was manufactured by Ford from the 1986 to the 1997 model years. The first minivan produced by Ford, the model line was marketed against the Chevrolet Astro/GMC Safari and the first two generations of the Chrysler minivans. Introduced shortly before the Ford Taurus, the Aerostar derived its name from its slope-nosed "one-box" exterior (although over six feet tall, the body of the Aerostar retained a drag coefficient of Cd=0.37, besting the Lincoln Mark VII).

The first minivan powered exclusively by V6 engines, the Aerostar was also one of the first vehicles to introduce all-wheel drive to the segment in North America. The model line was sold in multiple configurations, including passenger and cargo vans, along with an extended-length body. Sold primarily in the United States and Canada, a limited number of vehicles were exported outside of North America.

The Aerostar was replaced for the 1995 model year by the front-wheel drive Ford Windstar; Ford sold both model lines concurrently through the 1997 model year. The role of the Aerostar cargo van was left unfilled, with the Ford Transit Connect serving as the closest successor (in terms of size and capability).

For its entire production, the model line was assembled by the St. Louis Assembly Plant in Hazelwood, Missouri. In total, 2,029,577 vehicles were produced across a single generation.

Common 1996 Ford Aerostar problems

The Ford Aerostar, produced from 1986 to 1997, has been known to have several common problems, particularly in the 1996 model year. This article will delve into these issues based on the complaints of Aerostar owners.

Transmission Failure in the 1996 Aerostar

One of the most frequently reported problems with the 1996 Ford Aerostar is transmission failure. This issue can manifest in various ways, such as the transmission not engaging, slipping, or making strange noises. Transmission failure can be caused by a number of factors, including worn or broken transmission components, low transmission fluid levels, or even a faulty transmission control module. Addressing this issue may require a complete transmission replacement or an extensive rebuild, which can be costly.

Transmission Won't Engage in the 1987 Aerostar

Similar to the 1996 model, the 1987 Ford Aerostar has also been reported to have issues with the transmission not engaging. This problem can be caused by a variety of factors, including a worn clutch, damaged transmission gears, or a malfunctioning shift solenoid. In some cases, this issue can be resolved by repairing or replacing the damaged component, while in other instances, a more extensive transmission overhaul may be necessary.

Drum Stuck in the 1996 Aerostar

Another common problem reported by 1996 Ford Aerostar owners is a stuck drum. This issue can affect the braking system, making it difficult or impossible to stop the vehicle. A stuck drum can be caused by several factors, including worn or damaged brake shoes, a seized drum, or a malfunctioning brake cylinder. Addressing this issue typically involves repairing or replacing the damaged components, which can be costly and time-consuming.

Engine Stalls in the 1993 Aerostar

The 1993 Ford Aerostar has been reported to have issues with engine stalling. This problem can be caused by a variety of factors, including a faulty ignition system, a malfunctioning fuel pump, or a clogged fuel filter. Addressing this issue typically involves diagnosing and repairing the underlying cause, which can range from a simple ignition coil replacement to a more extensive engine overhaul.

Won't Start in the 1991 Aerostar

The 1991 Ford Aerostar has been reported to have issues with starting. This problem can be caused by a variety of factors, including a dead battery, a faulty starter motor, or a malfunctioning ignition system. Addressing this issue typically involves diagnosing and repairing the underlying cause, which can range from a simple battery replacement to a more extensive engine overhaul.

Engine, Fuel System, Brakes, and Electrical Problems

In addition to the specific issues mentioned above, the 1996 Ford Aerostar has also been reported to have problems with the engine, fuel system, brakes, and electrical system. These issues can range from minor annoyances, such as a check engine light or a malfunctioning dashboard gauge, to more serious problems, such as engine misfires, brake failure, or electrical system malfunctions. Addressing these issues typically involves diagnosing and repairing the underlying cause, which can be costly and time-consuming.

In conclusion, the Ford Aerostar has been known to have several common problems, particularly in the 1996 model year. These issues include transmission failure, transmission not engaging, a stuck drum, engine stalling, and issues with starting. Addressing these problems typically involves diagnosing and repairing the underlying cause, which can be costly and time-consuming. It is important for potential Aerostar owners to be aware of these issues and to budget accordingly for potential repairs and maintenance.

  • Fire: 1
  • VIN: 1FMDA31X5TZ
  • Components: ELECTRICAL SYSTEM
  • Summary: I HAD SMOKE AND ACRID SMELL COMING FROM UNDER MY DASH (WHILE DRIVING), WHERE THE STEERING COLUMN FITS TO IT. I HAVE CONTACTED A MAJOR FORD DEALER (BRANDON FORD), AND THEY ARE REFUSING TO HELP ME. I CALLED FORD CUSTOMER SERVICE AND HE SAID MY VIN IS NOT LISTED FOR A RECALL, BUT YET HAD NO ANSWER FOR ME WHEN I ASKED WHY IS MY VEHICLE NOT ON THE RECALL LIST, WHEN IT IS IN THE GROUP OF VEHICLES THAT WERE RECALLED AND THAT ARE CATCHING ON FIRE WHILE DRIVING DOWN THE ROAD. OVER 887,000 WERE RECALLED FOR FIRE RELATED PROBLEMS, BUT THEY REFUSE TO EVEN LOOK AT MINE. SO, CAN I KEEP DRIVING IT? I DON'T KNOW IF IT WAS A ONE TIME THING, OR WHAT.....

SEAT BELTS PROBLEM

  • Date Of Incident: 2014-11-19
  • Components: SEAT BELTS
  • Summary: 12/6/2014 @ 18:20 C.S.T. TO WHOM IT MAY CONCERN, (HOPEFULLY A SUPERVISOR OR DIRECTOR) THE DRIVERS SIDE SEAT BELT FLOOR CLASP FAILS. I RELEASES THE SEAT BELT WHILE DRIVING. AFTER TWO OR THREE TIMES OF RE-HOOKING THE SEAT-BELT TO THE HOLD DOWN CLASP BOLTED THROUGH FLOOR BOARD OF THE VEHICLE, IT WILL NO LONGER ACCEPT AND HOLD THE SEAT BELT IN PLACE. THIS HAS HAPPENED TO BOTH OF MY VEHICLES, THE 1993 OCCURRED AT APPX. 190,000 MILES AND WHEN I CONTACTED FORD ABOUT THIS SAFETY ISSUE AND FAILURE OF THE SEAT BELT TO REMAIN CLASPED, THEY SIMPLY SAID, IT IS AN OLDER VEHICLE AND YOU HAVE TO PURCHASE THE ENTIRE SEAT BELT ASSEMBLY FOR OVER $500.00...[XXX]. THIS IS A SAFETY ISSUE...AND FORD NEEDS TO REPLACE THE HOLD DOWN CLASP WHICH IS BOLTED THROUGH THE FLOOR BOARD FREE OF CHARGE. LABOR AND PART FREE. IF I HAD BEEN ATTEMPTING TO AVOID AN ACCIDENT OR WAS IN AN ACCIDENT AND THAT BELT LET LOOSE, I MIGHT BE DEAD. THIS SHOULD NEVER HAPPEN. MY 1976 FORD TORINO NEVER HAD THIS PROBLEM, NOR THE OTHER VEHICLES REFERENCED, NOR ANY OTHER VEHICLE I HAVE EVER OWNED. THIS IS A SAFETY AND DRIVER SAFETY WHICH NEEDS TO BE ADDRESSED, AND NO MATTER THE AGE OF THE VEHICLE, IT IS A SAFETY FEATURE MANDATED BY ALL STATES MOTOR VEHICLE LAWS TO BE ENGAGED AT ALL TIMES WHILE DRIVING. IF THE ITEM IS DEFECTIVE BY DESIGN, AND AS IN MY CASE, IT ARBITRARILY AND WITHOUT NOTICE OF ITS IMMINENT FAILURE, FAILS WITH NO PRESSURE ON IT, IT NEEDS TO BE A RECALLED ITEM. I ALSO SUSPECT THAT FORD IS STILL PURCHASING FROM THE SAME SUPPLIER AND IF THIS IS TRUE, THEN ALL SUBSEQUENT SEAT BELT HOLD DOWN CLASPS WILL FAIL LIKEWISE AT THE 6 - 9 YEAR RANGE, WITHOUT NOTICE AND EXPOSE FORD TO WRONGFUL DEATH SUITS DUE TO MECHANICAL DEFECTS IN THOSE SEAT BELT HOLD DOWN CLASPS. I AM CUTTING AND PASTING A COPY OF THIS FORMAL COMPLAINT SO THAT I HAVE A RECORD OF ITS SUBMISSION TODAY DECEMBER 6, 2014 @ 18:20 C.S.T. • Summary: I BOUGHT A USED 1996 FORD AEROSTAR AWD VAN FROM A USED CAR DEALER ABOUT 10 MONTHS AGO. I HAD SOME PROBLEMS WITH THE VAN IMMEDIATELY BUT THE DEALER DECLINED RESPONSIBILITY. TODAY I HAVE LEARNED THAT THE TRANSFER CASE IN THE VAN NEEDS, MINIMALLY, REPAIR OR TOTAL REPLACEMENT. I HAVE ALREADY REPLACED A BALL JOINT FOR $320, WHICH THE USED CAR DEALER SAID HE HAD CHECKED AND THERE WAS NO PROBLEM. WE ARE RETIREES WITHOUT A HUGE INCOME AND SO WE DECIDED TO INVESTIGATE WHETHER FORD WAS IN SOME WAY RESPONSIBLE. WE LEARNED THAT A RECALL FOR TRANSFER CASES WAS ISSUED IN 1998 SO MY WIFE CALLED FORD, WHERE SHE WAS, OF COURSE, TOLD THAT OUR VEHICLE WAS NOT INVOLVED IN THE RECALL. I WANT TO KNOW HOW I CAN LEARN IF THIS IS TRUE OR WHETHER I CAN MAKE FORD RESPONSIBLE FOR THIS MAJOR MALFUNCTION. THEY SAY THEY ARE NOT IN ANY WAY RESPONSIBLE!!!! OVER THE YEARS, I HAVE OWNED MANY, MANY VEHICLES AND HAVE NEVER HAD A TRANSMISSION PROBLEM BEFORE. BECAUSE OF THE TRANSFER CASE, MY FRONT TIRES ARE BALD AND I NEED TWO TIE ROD ENDS AFTER THE TRANSFER CASE REPAIR. MY VEHICLE WILL NOT PASS INSPECTION AND I DO NOT KNOW HOW I WILL PAY FOR ALL OF THESE REPAIRS. I ALSO STILL HAVE TWO YEARS' CAR PAYMENTS LEFT!!!*AK

THE CRACK IS PROGRESSING FROM ONE SPOKE TO ANOTHER. I HAVE STOPPED DRIVING THE VEHICLE ALL TOGETHER. AFTER ALMOST A MONTH OF SEARCHING FOR A USED REPLACEMENT RIM I HAVE FOUND OUT THAT I AM NOT THE ONLY ONE WITH THIS PROBLEM. I SUSPECTED THAT THIS MAY BE THE CASE WHEN I COULD NOT FIND ANY ON-LINE COMPANY THAT HAD THESE IN STOCK (USED OR NEW). TODAY I SPOKE WITH A WOMAN AT ACKERWHEELS.COM AND LEARNED THAT THIS RIM CAN ONLY BE PURCHASED FROM THE DEALER. SHE WARNED ME THAT IF I ORDERED ONE FROM THE DEALER TO LOOK IT OVER CAREFULLY FOR CRACKS. I ASKED HER IF THIS WAS A COMMON PROBLEM. SHE SAID IT WAS AND THAT I SHOULD NOT EXPECT FORD TO RECALL IT. TIRES PROBLEM

  • VIN: 1FMDA11U5TZ
  • Components: TIRES
  • Summary: THESE 2 TIRE FAILURES OCCURRED UNDER NORMAL DRIVING CIRUCUMSTANCES ON A VEHICLE THAT IS REGULARLY MAINTAINED AT THE FIRESTONE SERVICE CENTER THAT INSTALLED THE TIRES. FIRESTONE HAS DENIED CLAIM OF VEHICLE REPAIR FROM THE TIRE SEPARATION INCIDENT ON JUNE 16, 2002, SAYING THE 'TIRE WAS IMPROPERLY INFLATED FOR AN UNDETERMINED TIME PERIOD'. THEIR OWN PEOPLE INSPECTED THE TIRES 40 DAYS PRIOR, THE TIME OF THE 1ST TIRE SEPARATION, CLAIMING TIRES TO BE WORTHY, PROPERLY INFLATED ETC. WE FIRMLY BELIEVE THAT AN INVESTIGATION INTO THESE TIRES MUST HAPPEN, IF IT ISNT ALREADY UNDERWAY. THIS WAS A POTENTIALLY DANGEROUS SITUATION THAT FORTUNATELY DID NOT END TRAGICALLY, OTHER THAN DOLLARS SPENT OUT OF OUR POCKET. PLEASE TAKE SERIOUS NOTE TO OUR CIRCUMSTANCE, IT CAN NOT BE COMMON OF TIRES THAT 2 WOULD SEPARATE IN 40 DAYS ON A REGULARLY MAINTAINED VEHICLE ON A CLEAR HIGHWAY AND SPEEDS UNDER NORMAL HIGHWAY SPEED LIMITS. AFTER THE FIRST TIRE FAILURE, THE SERVICE CENTER MANAGER STATED THAT THE 'TIRE HAD SEPARATED AND FAILED'. AFTER THE SECOND SEPARATION, THE SAME MANAGER HAD THE SAME STATEMENT FOR THE SECOND TIRE. THEY ULTIMATELY WERE WILLING TO REPLACE ALL 4 TIRES WITH A BRIDGESTONE PRODUCT, FOR US, THAT WAS UNACCEPTABLE, WE CHOOSE TO TAKE OUR BUSINESS ELSEWHERE (CLEARLY, NOT AN ISSUE FOR THE NHTSA). THOUGH, WHAT IS OF GREAT CONCERN TO US IS THE LACK OF URGENCY ON THE PART OF LOCAL FIRESTONE AND CORPORATE FIRESTONE THAT THERE COULD POTENTIALLY BE A SERIOUS PROBLEM WITH A PRODUCT THEY SELL.THANK YOU IN ADVANCE FOR YOUR TIME, YOUR PROMPT RESPONSE, AND YOUR CONSIDERATION.*AK

Negative 1996 Ford Aerostar car reviews

I had a 93 and loved it. However, when I bought a 96, the transmission went bad at 90000 miles. I was informed that the shops called it the 'exploder' due to it being the same design as the one in the explorer, which was known to be faulty. Despite this issue, I still love my car.

We purchased this van 1 1/2 years ago and have unfortunately experienced multiple issues with it. Despite the various repairs we have had to make, including replacing the engine, cam shaft, both heads, radiator, water pump, rack and pinion, and other components, we remain confident in our decision to purchase this vehicle. We are taking steps to address the issues and ensure that it runs smoothly in the future. Thank you for your understanding.

I have to admit that after going through one transmission, 3 starters, one water pump, one air conditioner, and two side door latches, it has come time for me to part with the Aerostar. Since they don't make it anymore and I can't find another (I would buy one if it was a '97), I am going to switch to a Chevy Astro or GMC Safari. It's too bad they stopped making it and went to the Windstar. The Safari/Astro would have been good competition.

Bought used with 153k miles. Lost intake manifold second day($650). Since then, it has been a reliable vehicle with normal wear and tear repairs. It is very comfortable and roomy, and performs terrifically in the snow. I will definitely miss it when it finally dies. In my experience, GM products ASTRO/SAFARI are not as good.

Hi there! We bought our 1996 Aerostar XLT brand new and have put 93,000 miles on it. I absolutely love the elevated rear passenger seats, the great air conditioning, and the spacious interior. However, I did notice that there is no place on the outside of the van to set your coffee cup while you look for your keys. Additionally, I've had a few too many drinks spill in the poorly designed front seat beverage holders. Looking back, I wish I had waited until 1997 to make my purchase. The last remaining 1997 models sold for only $12,500 in Fresno, CA, which is a significant difference from the $21,000 I paid for my 1996 model. By the way, for those of you who are wondering, it's actually quite easy to have the inside door panels repaired so they don't begin to partially drop off.

This van is amazing! It has been through so much and still runs like a champ. I purchased it from a friend who may not have been the best at vehicle maintenance, but even with 120,000 miles on it, it required no major repairs. I have since put an additional 100,000 miles on it and it still runs smoothly without any worries, squeaks, rattles, or concerns. Although I am in the process of selling it to get a full-size vehicle, it is difficult to let go of such a reliable and durable van. It's a shame that Ford discontinued this model, especially to replace it with the inferior Windstar.

Hi there! I'm happy to share that we purchased this van with 75000 miles and it now has 161000 miles on it. I'm really pleased with how it's held up over time. I've had to replace the cv joints on both axles, brakes, and tires, but the motor still runs great and uses no oil. This is actually my second Aerostar - unfortunately, the first one was totaled about a month after we bought it. We were hit broadside at 50 mph and the van was pushed three lanes across the road, but amazingly we walked away without a scratch!

We're almost at 200000 miles! This van has been amazing for us. Besides a clock spring, alternator, and a few sensors, it's been really reliable. On a long trip with a full load, going at interstate speeds, we got almost 27 mpg! It has a 4.0 engine and an autotrans with overdrive. When we're on the highway going 55 mph, we get 29 mpg!

  4. Ransom Runolfsson 2024-10-27

The Aerostar van has been extremely reliable. Other than regular oil changes and tire replacements, I did not have to do anything to it for the first 100k miles. It has never left me stranded. I only had to replace the brakes, wipers, and battery after 100k miles due to normal wear and tear.

  5. Dedric McLaughlin 2024-09-01

Other than some issues with the A/C, we haven't encountered any problems in 132K miles. This van has taken us from Florida to New Orleans to New Mexico without ever leaving us stranded on the side of the road.
