Ford Aerostar problems
The Ford Aerostar is a range of vans that was manufactured by Ford from the 1986 to the 1997 model years. The first minivan produced by Ford, the model line was marketed against the Chevrolet Astro/GMC Safari and the first two generations of the Chrysler minivans. Introduced shortly before the Ford Taurus, the Aerostar derived its name from its slope-nosed "one-box" exterior (although over six feet tall, the body of the Aerostar retained a drag coefficient of Cd=0.37, besting the Lincoln Mark VII).
The first minivan powered exclusively by V6 engines, the Aerostar was also one of the first vehicles to introduce all-wheel drive to the segment in North America. The model line was sold in multiple configurations, including passenger and cargo vans, along with an extended-length body. Sold primarily in the United States and Canada, a limited number of vehicles were exported outside of North America.
The Aerostar was replaced for the 1995 model year by the front-wheel drive Ford Windstar; Ford sold both model lines concurrently through the 1997 model year. The role of the Aerostar cargo van was left unfilled, with the Ford Transit Connect serving as the closest successor (in terms of size and capability).
For its entire production, the model line was assembled by the St. Louis Assembly Plant in Hazelwood, Missouri. In total, 2,029,577 vehicles were produced across a single generation.

Common Ford Aerostar problems
The Ford Aerostar, produced between 1986 and 1997, faced a number of common problems, particularly in the model years between 1992 and 1997. One of the most common problems was with the transmission, which often slipped, hesitated, or failed altogether due to a faulty torque converter or worn out transmission fluid. Some owners also reported issues with the transmission shifting hard or failing to shift properly, which could be caused by worn out gears or solenoids.
Another common issue was with the engine, which often stalled, misfired, or ran rough due to a variety of factors, including a clogged fuel filter, faulty spark plugs or wires, or a malfunctioning fuel injector. Some owners also reported issues with the engine overheating or losing power, which could be due to a faulty water pump or radiator.
The braking system was also a common source of problems for the Ford Aerostar during this time period. Many owners reported issues with the brakes squeaking, grinding, or failing altogether due to worn out brake pads or rotors, or a faulty brake master cylinder. Some owners also reported issues with the brake pedal feeling spongy or low, which could be caused by a leak in the brake lines or a malfunctioning brake booster.
In addition to these common problems, owners of the later model year Ford Aerostar also reported issues with the electrical system, including problems with the battery and alternator, as well as issues with the starter and fuses. Suspension and steering problems were also common, including issues with the ball joints, control arms, and power steering pump.
For the earlier model years of the Ford Aerostar, from 1986 to 1991, the most common problems were related to the transmission, engine, braking system, and electrical system. While some of these issues could be addressed through regular maintenance and repairs, others required more extensive work and replacement of faulty parts.
It's important to note that despite these common problems, the Ford Aerostar can continue to provide reliable and comfortable transportation for years to come with proper care and maintenance. Regular maintenance and inspections can help prevent these common problems from occurring, and it's important to perform a thorough inspection and test drive when considering a used Aerostar to ensure that any potential issues are identified before purchasing.
Are Ford Aerostars rare?
Still, despite its significance to both Ford and the auto industry in general, the Aerostar has not gained favor as a collector vehicle. With over 2 million examples built, there's nothing uncommon about it unless you happen to live in the Rust Belt where so few survived.
When did Ford stop making the Aerostar?
August 22, 1997
On March 17, 1997, Ford announced the discontinuation of the Ford Aerostar, alongside the Ford Aspire, Ford Probe, and Ford Thunderbird/Mercury Cougar. The final vehicle rolled off the St. Louis assembly line on August 22, 1997; a total of 2,029,577 were produced over 12 years.

AFTER TWO OR THREE TIMES OF RE-HOOKING THE SEAT-BELT TO THE HOLD DOWN CLASP BOLTED THROUGH FLOOR BOARD OF THE VEHICLE, IT WILL NO LONGER ACCEPT AND HOLD THE SEAT BELT IN PLACE. THIS HAS HAPPENED TO BOTH OF MY VEHICLES, THE 1993 OCCURRED AT APPX. 190,000 MILES AND WHEN I CONTACTED FORD ABOUT THIS SAFETY ISSUE AND FAILURE OF THE SEAT BELT TO REMAIN CLASPED, THEY SIMPLY SAID, IT IS AN OLDER VEHICLE AND YOU HAVE TO PURCHASE THE ENTIRE SEAT BELT ASSEMBLY FOR OVER $500.00...[XXX]. THIS IS A SAFETY ISSUE...AND FORD NEEDS TO REPLACE THE HOLD DOWN CLASP WHICH IS BOLTED THROUGH THE FLOOR BOARD FREE OF CHARGE. LABOR AND PART FREE. IF I HAD BEEN ATTEMPTING TO AVOID AN ACCIDENT OR WAS IN AN ACCIDENT AND THAT BELT LET LOOSE, I MIGHT BE DEAD. THIS SHOULD NEVER HAPPEN. MY 1976 FORD TORINO NEVER HAD THIS PROBLEM, NOR THE OTHER VEHICLES REFERENCED, NOR ANY OTHER VEHICLE I HAVE EVER OWNED. THIS IS A SAFETY AND DRIVER SAFETY WHICH NEEDS TO BE ADDRESSED, AND NO MATTER THE AGE OF THE VEHICLE, IT IS A SAFETY FEATURE MANDATED BY ALL STATES MOTOR VEHICLE LAWS TO BE ENGAGED AT ALL TIMES WHILE DRIVING. IF THE ITEM IS DEFECTIVE BY DESIGN, AND AS IN MY CASE, IT ARBITRARILY AND WITHOUT NOTICE OF ITS IMMINENT FAILURE, FAILS WITH NO PRESSURE ON IT, IT NEEDS TO BE A RECALLED ITEM. I ALSO SUSPECT THAT FORD IS STILL PURCHASING FROM THE SAME SUPPLIER AND IF THIS IS TRUE, THEN ALL SUBSEQUENT SEAT BELT HOLD DOWN CLASPS WILL FAIL LIKEWISE AT THE 6 - 9 YEAR RANGE, WITHOUT NOTICE AND EXPOSE FORD TO WRONGFUL DEATH SUITS DUE TO MECHANICAL DEFECTS IN THOSE SEAT BELT HOLD DOWN CLASPS. You'll love this vehicle - it's a 4x4 that can blast through anything and has plenty of cargo capacity. Whatever you need to take home, this Ford can handle it. Thanks for considering it!

Bought new, 148000 miles later and still going like new! I've replaced the starter and kept up with usual maintenance. I started using synthetic oil at 100000 miles and it stopped pinging and boosted power. I absolutely love the driver seating and get 23MPG. It's such a shame that Ford stopped making them.

The only real problem I had was with burnt out sensors. However, everything else was basic maintenance. I used mine for work approximately 40k a year. It is fuel efficient and very dependable.

This van is amazing! It has been through so much and still runs like a champ. I purchased it from a friend who may not have been the best at vehicle maintenance, but even with 120,000 miles on it, it required no major repairs. I have since put an additional 100,000 miles on it and it still runs smoothly without any worries, squeaks, rattles, or concerns. Although I am in the process of selling it to get a full-size vehicle, it is difficult to let go of such a reliable and durable van. It's a shame that Ford discontinued this model, especially to replace it with the inferior Windstar.

Vehicle year: 1994
I recently purchased an Aerostar XL 4.0 with front and rear AC. Despite the fact that it had 125,000 miles on it, it was still in great condition. The driver and passengers have plenty of foot room, and the rear and middle bench seats can be removed quickly to make room for cargo. Changing the battery, headlights, tail light bulbs, and air/oil/trans/fuel filters is a breeze. The filler neck for fuel is located beside the driver's door, which is an excellent location for security. The vehicle gets 23mpg at a sustained 70mph and 16mpg in stop-and-go city traffic. The acceleration is excellent at all speeds, and the load capacity is impressive. There are a few minor points of irritation, such as the alternator being located right below the oil filler neck, which requires guarding against drips. Additionally, changing the driver side headlight bulb requires tools, time, and care. Lastly, there is an issue with the ignition switch.

I had a 93 and loved it. However, when I bought a 96, the transmission went bad at 90000 miles. I was informed that the shops called it the 'exploder' due to it being the same design as the one in the explorer, which was known to be faulty. Despite this issue, I still love my car.

We purchased this van 1 1/2 years ago and have unfortunately experienced multiple issues with it. Despite the various repairs we have had to make, including replacing the engine, cam shaft, both heads, radiator, water pump, rack and pinion, and other components, we remain confident in our decision to purchase this vehicle. We are taking steps to address the issues and ensure that it runs smoothly in the future. Thank you for your understanding.

This van is perfect for families! It has a great radio and pretty good pick up for a van. Plus, it's super reliable!

This van is amazing! It's a true workhorse. If Ford didn't make it look like a delivery truck, I would definitely buy another one. The space is great, especially with the seats removed. I was able to move almost my entire house (except for the big stuff) with loads in the van. I've only had to do routine maintenance like replacing the thermostat, and it's been running smoothly ever since.

Vehicle year: 1991
I drive this van to school every day and while it has some flaws, it gets me where I need to go. In winter, the gas mileage can drop to as low as 7 mpg, which can be frustrating. The exterior design could use some improvement, but the interior is quite nice. It could benefit from more power, especially when driving on inclines, but overall it gets the job done. Unfortunately, it doesn't heat up very well and the traction in snow is not great, but with some caution, it's manageable.
