1991 Ford Aerostar problems

ford logo

The Ford Aerostar is a range of vans that was manufactured by Ford from the 1986 to the 1997 model years. The first minivan produced by Ford, the model line was marketed against the Chevrolet Astro/GMC Safari and the first two generations of the Chrysler minivans. Introduced shortly before the Ford Taurus, the Aerostar derived its name from its slope-nosed "one-box" exterior (although over six feet tall, the body of the Aerostar retained a drag coefficient of Cd=0.37, besting the Lincoln Mark VII).

The first minivan powered exclusively by V6 engines, the Aerostar was also one of the first vehicles to introduce all-wheel drive to the segment in North America. The model line was sold in multiple configurations, including passenger and cargo vans, along with an extended-length body. Sold primarily in the United States and Canada, a limited number of vehicles were exported outside of North America.

The Aerostar was replaced for the 1995 model year by the front-wheel drive Ford Windstar; Ford sold both model lines concurrently through the 1997 model year. The role of the Aerostar cargo van was left unfilled, with the Ford Transit Connect serving as the closest successor (in terms of size and capability).

For its entire production, the model line was assembled by the St. Louis Assembly Plant in Hazelwood, Missouri. In total, 2,029,577 vehicles were produced across a single generation.

Common 1991 Ford Aerostar problems

The Ford Aerostar, produced from 1986 to 1997, is known for several common problems based on complaints from owners. Here are some of the most frequently reported issues:

  • Engine Leaks Around Rear Crankshaft Seal and Oil Pan Gasket: The rear crankshaft seal and oil pan gasket are prone to leaking, leading to engine oil loss and potential engine damage. This issue is often associated with the 1991 model year.
  • Crossed Oxygen Sensor Wires: Crossed oxygen sensor wires can cause poor idle quality and fuel efficiency issues. This problem can be challenging to diagnose and requires careful inspection of the vehicle's wiring.
  • Transmission Failure: Transmission failure is a common problem in the 1996 Aerostar, with owners reporting issues such as transmission not engaging or the drum getting stuck. This issue can lead to significant repair costs and may require a complete transmission replacement.
  • Engine Stalls: Engine stalling is a common problem in the 1991 Aerostar, with owners reporting that the engine stalls when cold or warm, when put in gear or idling in gear at a stop.
  • Won't Start: Some owners of the 1991 Aerostar have reported issues with the engine not starting, which can be caused by a variety of factors, including a faulty inertia switch or fuel pump.
  • Fuel System Issues: Fuel system issues, such as clogged fuel filters or faulty fuel pumps, can lead to engine stalling or difficulty starting.
  • Brakes: Brake issues, such as worn-out brake pads or faulty brake lines, can lead to decreased braking performance and safety concerns.
  • Electrical Issues: Electrical issues, such as faulty wiring or blown fuses, can lead to a variety of problems, including difficulty starting the engine or malfunctioning accessories.

These issues can lead to significant repair costs and may impact the reliability and safety of the vehicle. It is essential for owners of the Ford Aerostar to maintain their vehicles properly and address any issues promptly to minimize the risk of more severe problems.

Negative 1991 Ford Aerostar car reviews

  1. Jerad Barton 2024-09-25

I drive this van to school every day and while it has some flaws, it gets me where I need to go. In winter, the gas mileage can drop to as low as 7 mpg, which can be frustrating. The exterior design could use some improvement, but the interior is quite nice. It could benefit from more power, especially when driving on inclines, but overall it gets the job done. Unfortunately, it doesn't heat up very well and the traction in snow is not great, but with some caution, it's manageable.

  2. Dedric Leuschke 2024-04-02

It's a great vehicle for hauling! I used it in my furniture business. The interior is huge, with lots of headroom! I bought it with 60k on it, and put another 100k on it. It's really fun to drive and so roomy, which is great if you're a tall person. The only issue I've had is a tick in the engine, but other than that, it's been great! It can be a bit difficult to replace the oil filter yourself, but it has lots of power with its 4.0 liter engine. Overall, it's been a great investment!

  3. Brayan Schmeler 2024-01-23

I hope you're doing well! I just wanted to share my experience with my van. I bought it used in 1993 with only 19,000 km on it, and it's been a reliable vehicle for me ever since. Over the past 10 years of ownership, I've only had to replace the starter and air conditioning compressor, and my total repair costs have been less than $1000. In comparison, a workmate of mine has a 1998 Chevy Venture and had to spend $1300 on a single repair job. I'm grateful for my Ford and its dependability. Thank you for listening!

  4. Tito Leannon 2024-01-04

This van is perfect for families! It has a great radio and pretty good pick up for a van. Plus, it's super reliable!

Positive 1991 Ford Aerostar car reviews

  1. Turner Jenkins 2024-10-03

Hi there! I noticed that you mentioned having trouble finding a vehicle that can comfortably fit 7 passengers and their luggage. I completely understand how frustrating that can be! I wanted to share my experience with the Ford Aerostar - I bought it new and it was the perfect solution for me. I've tried other mini vans and SUVs since then, including the Ford Excursion, but none have had as much luggage room as the Aerostar. It's a shame that many vehicles these days don't seem to prioritize space for your gear. Have you had any luck finding a vehicle that meets your needs?

  2. Jamison Ullrich 2024-10-02

I love this van! I bought it new and have been driving it ever since. It's comfortable, maneuverable, and has always met my needs. I've never been disappointed with it, whether I'm driving or parking. Plus, it's versatile enough to carry both people and lumber, thanks to its easily removable back seats.

  3. Jaylin Bashirian 2024-08-20

This is my 4th vehicle and the only van I have owned. I traded my '86 Somerset for it when I was a boy scout leader. At the time, I had to take 3 10-year-olds home in the Somerset and the poor car's underbelly was almost dragging on the street. After 3 years, it was time to trade up to a nice passenger van. I upgraded to a 1991 AreoStar Standard length with fold-down rear seats that almost turned into a full-size bed. It got a lot of use during the scouts' camping trips.👍🏼
