2004 Ford Excursion problems
The Ford Excursion is a heavy-duty (Class 2) SUV that was sold by Ford Motor Company from 2000 to 2005. At the time of its introduction, the Excursion was the longest and heaviest SUV ever to enter mass production. The third Ford SUV derived from the F-Series pickup trucks (after the Ford Bronco and the Ford Expedition), the model line used a heavier-duty chassis and frame than the Expedition; both vehicles competed against the Chevrolet Suburban.
Developed as a competitor for the 2500-series (3⁄4-ton) Chevrolet Suburban/GMC Yukon XL, the Ford Excursion was derived from the 3⁄4-ton F-250 Super Duty pickup truck (sharing its chassis with the regular cab, long-bed chassis). The model line was produced for a single generation; a shortened 2006 model year was offered exclusively for Mexico. Sold nearly exclusively in the North American market, limited numbers of the model line were produced for export. As of current production, the Excursion remains the largest mass-produced SUV (matched in length by the 2023 introduction of the lighter Jeep Grand Wagoneer L); currently, only the GMC Hummer EV SUV is heavier.
Throughout its production run, the Excursion was assembled at its Kentucky Truck Plant (Louisville, Kentucky) alongside the Ford Super Duty line; the final example was produced on September 30, 2005. For 2007, Ford introduced the extended-length Ford Expedition EL/MAX (today, Expedition MAX), competing more closely against the 1500-series Suburban in capability.

Common 2004 Ford Excursion problems
The 2004 Ford Excursion, a popular choice among SUV enthusiasts, has its share of common problems that owners should be aware of. These issues range from engine and electrical problems to recalls and safety concerns.
One of the most reported issues with the Ford Excursion, particularly in models equipped with Triton engines, is the tendency for spark plugs to blow out of the cylinder head. This issue not only causes a sudden loss of power but can also lead to costly repairs if threads in the cylinder head are damaged.
Many Excursion owners have encountered problems with door locks becoming inoperative due to resistance in the circuit. This issue can affect one or multiple doors, making it inconvenient and posing a security risk.
The Exhaust Gas Recirculation (EGR) sensor can stick, leading to a rough idle in the Excursion. This problem is usually accompanied by the Check Engine light, and cleaning or replacing the EGR valve can remedy the issue.
The high-pressure oil pump is critical for the Excursion's engine operation, especially in diesel models. Failure of this component can cause a "No Start" condition, requiring replacement to get the engine running again.
Oil leaks from the passenger-side head gasket onto the starter is another issue that has plagued some Excursion models. This not only leads to oil loss but can also cause starter problems due to oil contamination.
Using the wrong type of engine oil can lead to hard starting conditions, especially in colder climates. It is essential to use the manufacturer-recommended oil to avoid this issue.
Diesel models can suffer from oil leaking into the fuel system due to injector seal leaks. This problem can affect engine performance and fuel efficiency.
A lack of power or poor acceleration can sometimes be traced back to a stuck turbo in diesel models. Regular maintenance and checks can prevent this issue.
Coolant leaks from the EGR cooler are not uncommon and can lead to overheating and engine damage if not addressed promptly.
The Variable Geometry Turbo (VGT) solenoid controls turbo boost in diesel models. Failure of this component can result in a lack of power or a "No Boost" condition.
In addition to these common problems, the 2004 Ford Excursion has had recalls related to the engine and engine cooling system, electrical system, and wiring. These recalls address issues such as stalling without warning, malfunctioning brake lights, and electrical system problems.
In conclusion, the 2004 Ford Excursion, while a capable and popular SUV, has its share of common problems that owners should be aware of. Regular maintenance, checks, and prompt attention to issues can help ensure the longevity and reliability of this vehicle.

I really enjoy my excursion. I drive 28 miles one way to drop off kids to 4 schools and gas usage is not bad. The space is excellent, I have 5 kids and there is more than enough room. Getting in and out of the rear seats is easy (seats roll forward). The engine is quiet and there is great leg room.
-
Buy one now before they are gone! It's much better than a crummy old 'Burb. Ford truck tough!
-
I previously owned an Expedition, but it lacked storage space. However, with the Excursion, I can store anything I need. It is the best vehicle I have ever owned. It drives well, is very comfortable, and seats eight people very comfortably. If they still make it in four or five years, I would definitely buy another one. I kept my Expedition for four years. The only drawback is the fuel economy, as it uses a lot of gas. However, I knew this when I bought it, and if you can afford the fuel bill, I highly recommend it. Overall, I like everything about this vehicle, and I believe that Ford has a winner here that they should continue to produce.
-
You'll be pleased to know that we consistently get between 14 to 18 mpg even when towing. The third seat is incredibly easy to get in and out of, making it perfect for taking large groups of children. Plus, everyone can enjoy the entertainment package with ease. The turning ratio is better than we could have ever hoped for, especially coming from a Dodge Dakota with no turning ratio. We are absolutely thrilled with this vehicle!

This SUV is quite impressive. It is undeniably big and tall, which may make it a bit challenging to maneuver, and it may not be the most fuel-efficient option out there. However, I have managed to put 302,000 miles on the original 5.4l engine and transmission, which is equivalent to 20,000 gallons of gas or $80,000. This is a serious SUV that is best suited for those who require its capabilities. Despite having a V8, it may seem slow, but it is still quite competent off-road. It is important to pay attention while driving it, and long trips may be a bit stressful. Nonetheless, it has a lot of space and is a reliable option.

I had a less than ideal experience with this vehicle from the very beginning. During the test drive, I encountered some issues with acceleration and handling. When I expressed my concerns to the salesman, he informed me that I was already test driving the V10 model. To make matters worse, the door handle broke off when I tried to exit the vehicle. Unfortunately, my experience with this vehicle has been consistently problematic and the dealer has not been very helpful. Additionally, I have noticed that the fuel consumption is quite high, even when the engine is off. Maneuvering the Excursion can also be a bit challenging.

This is our 3rd Excursion. Although we've had some troubles with our 02 and now our 2004, we still like the vehicle and have decided to ignore these issues... for now.
Marcel Lehner 2024-02-05
I really enjoy driving my Excursion, but unfortunately it has not been very reliable. I have had to take it to the shop for many different issues, and it seems to go through brake pads very quickly. As a Ford fan, I was disappointed with my experience and chose the Excursion over the Suburban. However, with four children, I am now concerned about their safety and am looking to trade it in. The braking system does not seem to be functioning properly, and despite multiple trips to the shop, the issue has not been resolved. It seems that Ford may have missed the mark in competing with Chevy on this one.
