Ford Excursion problems

The Ford Excursion is a heavy-duty (Class 2) SUV that was sold by Ford Motor Company from 2000 to 2005. At the time of its introduction, the Excursion was the longest and heaviest SUV ever to enter mass production. The third Ford SUV derived from the F-Series pickup trucks (after the Ford Bronco and the Ford Expedition), the model line used a heavier-duty chassis and frame than the Expedition; both vehicles competed against the Chevrolet Suburban.

Developed as a competitor for the 2500-series (3⁄4-ton) Chevrolet Suburban/GMC Yukon XL, the Ford Excursion was derived from the 3⁄4-ton F-250 Super Duty pickup truck (sharing its chassis with the regular cab, long-bed chassis). The model line was produced for a single generation; a shortened 2006 model year was offered exclusively for Mexico. Sold nearly exclusively in the North American market, limited numbers of the model line were produced for export. As of current production, the Excursion remains the largest mass-produced SUV (matched in length by the 2023 introduction of the lighter Jeep Grand Wagoneer L); currently, only the GMC Hummer EV SUV is heavier.

Throughout its production run, the Excursion was assembled at its Kentucky Truck Plant (Louisville, Kentucky) alongside the Ford Super Duty line; the final example was produced on September 30, 2005. For 2007, Ford introduced the extended-length Ford Expedition EL/MAX (today, Expedition MAX), competing more closely against the 1500-series Suburban in capability.

Common Ford Excursion problems

The Ford Excursion, a full-size SUV produced from 2000 to 2005, is known for its formidable size and power. However, like any vehicle, it has its share of common problems that owners should be aware of. Here are some of the most prevalent issues, based on complaints from owners and expert analysis:

  • Rough Idle Due to EGR Sensor Sticking: The Exhaust Gas Recirculation (EGR) sensor can stick, leading to a rough idle. This problem is usually accompanied by the Check Engine light, and cleaning or replacing the EGR valve can remedy the issue.
  • High-Pressure Oil Pump Failure: The high-pressure oil pump is critical for the Excursion's engine operation, especially in diesel models. Failure of this component can cause a "No Start" condition, requiring replacement to get the engine running again.
  • Oil Leaks: Oil leaks from the passenger-side head gasket onto the starter is another issue that has plagued some Excursion models. This not only leads to oil loss but can also cause starter problems due to oil contamination.
  • Incorrect Engine Oil Leading to Hard Starts: Using the wrong type of engine oil can lead to hard starting conditions, especially in colder climates. It is essential to use the manufacturer-recommended oil to avoid this issue.
  • Injector Seal Leaks: Diesel models can suffer from oil leaking into the fuel system due to injector seal leaks. This problem can affect engine performance and fuel efficiency.
  • Stuck Turbo: A lack of power or poor acceleration can sometimes be traced back to a stuck turbo in diesel models. Regular maintenance and checks can prevent this issue.
  • EGR Cooler Leaks: Coolant leaks from the EGR cooler are not uncommon and can lead to overheating and engine damage if not addressed promptly.
  • VGT Solenoid Failure: The Variable Geometry Turbo (VGT) solenoid controls turbo boost in diesel models. Failure of this component can result in a lack of power or a "No Boost" condition.

These issues can vary in severity and cost to repair. For Ford Excursion owners facing these problems, the first step is accurate diagnosis. Haynes Manuals provide comprehensive troubleshooting guides that can help identify the root cause of the problem. Once identified, Haynes Manuals offer detailed repair instructions, from simple fixes to complex component replacements, empowering owners to tackle these issues confidently.

Ford Excursion

What is the most common problem with the Ford Excursion?

Spark Plug Ejection: One of the most reported issues with the Ford Excursion, particularly in models equipped with Triton engines, is the tendency for spark plugs to blow out of the cylinder head.

How many miles per gallon does a Ford Excursion get?

Based on data from 114 vehicles, 6,897 fuel-ups and 2,466,400 miles of driving, the 2002 Ford Excursion gets a combined Avg MPG of 12.43 with a 0.10 MPG margin of error. Below you can see a distribution of the fuel-ups with 87 outliers (1.25%) removed.

What was the last year of the 7.3 Excursion?

The 2003 model year was this engine's last. At mid-year, it was replaced by the higher-output but soon to be discovered, woefully unreliable, Power Stroke 6.0.

What motor came in the Ford Excursion?

During its entire production, the Excursion was offered with both gasoline and diesel engines. The standard gasoline engine was a 5.4 L Triton V8; a 6.8 L Triton V10 was offered as an option.

Ford shows this recall as "complete", however it is not. We called Allan Vigil Ford recently, however no one will return our calls.

Ford Excursion 2003
  • Date Of Incident: 2022-12-30
  • Date Complaint: 2023-01-02
  • VIN: 1FMNU41L43E
  • Components: TIRES
  • Summary: My wife, two young daughters, and I were traveling out of town for the New Year. As we were traveling southbound on I-85 between Greensboro, North Carolina and Thomasville, North Carolina, I started to notice that the vehicle was starting to vibrate. Over the course of the next +\- 10 miles the vibration became much worse and eventually forced me to get off of the highway. I exited the highway at exit 103 on I-85 southbound (NC-109) and was able to get the vehicle to a National Tire and Battery Shop located at 2 Cloniger Dr, Thomasville, NC 27360. Upon inspection, they noticed a large bulge in the driver side rear tire and told me that they thought that I might have broken a belt inside of the tire. They were able to get it off and put on the full size spare, thus allowing us to get to our destination. I strongly believe that had I not exited the highway when I did, there was a high likelyhood that the tire could have blown thus causing us to crash. With that said, this failure put my entire family at risk. The problem has not been reproduced or confirmed by a dealer or independent service center. The tire has only been inspected by the National Tire and Battery that took it off and replaced it with the full size spare. There were no warning lamps, messages or other symptoms of the problem prior to the failure. The problem started they day of the incident as we were traveling southbound on I-85 between Greensboro, North Carolina and Thomasville, North Carolina. Tire Size - LT 265/75 R 16

On the trip, 1 tire rapidly deflated without warning on the freeway in Arizona. Barely had enough time to pull off the freeway and onto the shoulder. The tire showed no punctures, or tread separation, but the tire sidewalls were wrinkled and distorted. Took tire to Costco for warranty and the tire shop could not find any internal punctures and were unable to determine as to why the tire went flat. They said they have never seen a tire fail like this.

Latest negative Ford Excursion car reviews

  1. Stevie Jerde 2025-06-18

    Vehicle year: 2001

Although it may not be the quickest or most nimble vehicle I have driven, it is extremely comfortable for family travel. The V10 engine is awesome and I get about 11 with this engine, which is not bad and I fill up less. While the front suspension leaves a bit to be desired and going over a speed bump in a parking lot can be a challenge, I would still recommend this vehicle to people who tow and need cargo room. For my needs, I absolutely love it!

  2. Mateo Carter 2025-06-06

    Vehicle year: 2001

I would like to bring to your attention a few issues I have been experiencing with my vehicle. Firstly, I have had to replace my brakes (the discs) three times due to warping. Secondly, I am disappointed with the fuel economy as I am only getting 10mpg, which I find unacceptable for a large SUV. Additionally, I find it challenging to maneuver into parking spaces as they are too small, and it is very difficult to push the 2nd seat forward to access the 3rd seat. Lastly, I have noticed that this vehicle has an extreme amount of 'roll' when cornering. I hope we can work together to find a solution to these issues. Thank you for your attention.

  3. Tommie Reinger 2025-05-26

    Vehicle year: 2001

I purchased a 7.3L Diesel Excursion for around $35k, but unfortunately experienced several issues with it. The dealer had to come pick it up after it blew coolant out of a heater hose that didn't have a clamp, and the door locks and door ajar lights started acting up just out of warranty. Additionally, the engine blew an oil plug at 88k, which nearly cost the engine, and now the transmission is on the way out at 134,000. Despite having purchased 5 Fords in 8 years, I was disappointed with the quality of the vehicles and the lack of helpful customer service. As a result, I have decided not to purchase another Ford in the future.

Hi there! Thank you for sharing your experience with us. It sounds like you've been on quite the adventure with your vehicle! I'm glad to hear that the excursion has been able to tow your trailer with such great fuel efficiency. It's definitely a plus that it's the only 4x4 diesel SUV on the market. I hope that your truck continues to perform well for you and that you're able to enjoy many more trips in the future!

  5. Jovan Nikolaus 2025-03-06

Hi there! I hope you're doing well. I just wanted to let you know that the vehicle you're interested in has been well-loved and has some signs of wear and tear, including some underbody rust near the rear passenger doors. Additionally, there is an ABS light on and the transfer case for the 4 wheel drive locks up when low is selected. Let me know if you have any questions or if there's anything else I can help you with!

    Vehicle year: 2002

Hi there! I hope you're doing well. I just wanted to share my experience with the Excursion. It's an amazing vehicle that can handle a race car and trailer with tires and fuel weighing in at 10300lbs. It's the only vehicle that can manage it without going to a F250/350 pickup truck (which I did have prior to the Excursion coming out). When I went through Yellowstone Park with 2 baby seats filled and 5 adults plus all the luggage, it was excellent in this vehicle. We had all the room we needed! I have the PowerStroke Diesel and I assure you it gets 20.3 on the highway and no less than 17.8 on average, which is as good as most vehicles on the road. Of course, I use Cruise Control to its maximum. By the way, this is my second Excursion (the first being a 2000 model).

  2. Bernie Stark 2025-06-23

Great truck! Although, it's worth noting that the 6.0L Diesel has a factory defect where the head bolts stretch, which can cause issues like a blown head gasket. Unfortunately, this happened to me just before my warranty was up, resulting in a repair cost of over $5000. It's important to keep in mind that when repairing the engine, the body needs to be removed, which can disturb many electrical and other connections. Some owners have had to pay for repairs after their warranty has expired. Overall, I still like the truck, but it's important to do your research before purchasing, especially regarding this engine.

This truck is the best vehicle I have ever owned. It's big, bad, and hungry for fun. I have five kids in it at all times and we love it. I hope I can find a new one in the future. We've had maintenance issues only and it has 80,000+ miles.

Overall, I would rate it a full 10! I have never had a problem with it. It always performs at its best, even in harsh conditions. It is always comfortable, and its great power and torque provide amazing towing abilities. You can always feel safe while in the Ford Excursion. Additionally, it has a distinctive yet attractive look.

I bought the 2WD model because I do a lot of highway driving, and I often tow a 7'x14' enclosed trailer. I have to say, it handles the trailer really well! The Excursion is hands down the safest and most comfortable vehicle I've ever driven. I usually get around 14-17 mpg when I'm not towing, and about half that when I am.
