2004 Chevrolet Astro problems
The Chevrolet Astro is a van that was manufactured and marketed by the Chevrolet division of American auto manufacturer General Motors from 1985 to 2005. Sold alongside the GMC Safari, the Astro was marketed in multiple configurations, including passenger minivan and cargo van.
The Astro and Safari used a rear-wheel drive chassis; all-wheel drive became an option in 1990. For its entire production, the Astro and Safari were produced by Baltimore Assembly in Baltimore, Maryland; the vans would be the final model line produced by the facility. In total, approximately 3.2 million Astros and Safaris were produced from 1985 through 2005.
Background
The Astro and Safari were introduced for the 1985 model year as the first minivan from General Motors. While marketed as a response to the first-generation Chrysler minivans, GM selected a rear-wheel drive layout, sizing the Astro and Safari closely to the short-wheelbase Chevrolet G10 van. Similar to the Ford Aerostar, to reduce production costs, GM adapted light-truck powertrain components; engines and transmissions were sourced from the Chevrolet S-10, allowing for a towing capacity of up to 5,500 lb (2,500 kg).
Prior to its use on a minivan, the Astro nameplate was used twice by General Motors; in 1967 (for the Chevrolet Astro 1 concept car) and from 1969 until 1987 (on the GMC Astro COE semitractor). GMC sourced the Safari nameplate from Pontiac (used by the latter to denote station wagons). As GMC was half of the Pontiac/GMC Division (later including Buick), from 1985 through 1989, both GMC and Pontiac Safaris were simultaneously offered through the same dealership network.

Common 2004 Chevrolet Astro problems
Based on complaints from owners of the Chevrolet Astro 2004, several common problems have been identified:
- Check Engine Light Due to Gas Cap Issue:
- One common issue reported by Chevrolet Astro owners is the check engine light coming on due to a gas cap issue. This problem is often caused by a loose or faulty gas cap, leading to an improper seal and triggering the check engine light. It is a relatively simple and inexpensive fix that involves checking the gas cap for proper closure and replacing it if necessary.
- Door Lock Actuator Failure:
- Another prevalent problem with the Chevrolet Astro 2004 is the failure of the door lock actuators. Owners have reported issues with the door lock actuators failing, particularly in the back doors. Replacing the door lock actuator involves removing the rib nuts and replacing the faulty part. While this repair is not overly complex, it is a common issue that owners should be aware of.
- Door Roller Wear:
- Owners have also experienced problems with the door rollers wearing out on the Chevrolet Astro 2004. The rollers, which sit between the door track, can deteriorate over time, leading to issues with the smooth operation of the doors. Replacement door rollers are available, but finding the right fit may require some trial and error or sourcing from salvage yards for the best replacement.
- AC System Leaks:
- Leakage from the rear AC system is another issue that Chevrolet Astro owners have encountered. The leaks typically occur at the connection joint where the AC system connects to the unit. Owners have addressed this problem by fixing the leak or opting to replace the entire AC system with lines from a front AC-only model. This repair may involve some level of expertise or professional assistance to ensure proper functioning.
- Fuel Pump Failure:
- Fuel pump failure has been a common complaint among Chevrolet Astro 2004 owners. The fuel pump is prone to failure, necessitating replacement. Some owners have taken a proactive approach by creating an access panel in the floor for easier future replacement of the fuel pump. Choosing a high-quality replacement fuel pump is crucial to avoid premature failures and ensure the proper functioning of the vehicle's fuel system.
These common problems with the Chevrolet Astro 2004 highlight the importance of regular maintenance and prompt attention to issues to keep the vehicle running smoothly. Owners should be vigilant about these known problems to address them promptly and maintain the reliability of their Chevrolet Astro.
How long does a Chevy Astro engine last?
These engines are extremely reliable and long lasting as long as they receive basic maintenance. I have seen many 4.3 L V6 is with well over 300,000 miles on them. Ultimately a Chevy Astro can make it that far and although still running it will start falling apart around the engine.
Is Chevy Astro reliable?
Are Chevy Astro vans reliable? Chevy Astro vans tend to be very reliable. These vans were built primarily for commercial use and they have the same reliability and longevity that you would expect from other commercial trucks and vans. If you take care of them they should have no problem lasting over 200,000 miles.
How many miles per gallon does a Chevy Astro?
Based on data from 25 vehicles, 1,640 fuel-ups and 464,788 miles of driving, the 2000 Chevrolet Astro gets a combined Avg MPG of 15.10 with a 0.18 MPG margin of error. Below you can see a distribution of the fuel-ups with 120 outliers (6.82%) removed.
Why does my Astro van keep stalling?
The most common reasons a Chevrolet Astro engine stalling are the fuel system, the air intake system, or the ignition system.

VEHICLE SPEED CONTROL PROBLEM
- Date Of Incident: 2015-05-22
- VIN: 1GNEL19X34B
- Components: VEHICLE SPEED CONTROL
- Summary: ONCE OR TWICE PER YEAR WHEN USING CRUISE CONTROL, WHEN I TOUCH BRAKE TO DEACTIVATE CRUISE, IT DOESN'T DISENGAGE. I THEN HAVE TO STAND ON BRAKE WITH ALL MY EFFORT TO STOP VAN AND PULL OVER TO PUT IN PARK. ENGINE CONTINUES RACING TIL I TURN KEY OFF. THEN EVERYTHING OK TIL NEXT TIME MAYBE MONTHS LATER. SWITCK ON BRAKE PETAL IS OK. ONCE IN THE WINTER, CRUISE CONTROL PUSHED ME INTO AN INTERSECTION. LUCKILY OTHER TRAFFIC REALIZED I COULDN'T STOP. NO CODES SHOW UP TO IDENTIFY CAUSE. BEEN DOING THIS 4 OR 5 YEARS INTERMITTENTLY. EVEN THO THIS VAN IS 16 YEARS OLD, IT ONLY 6HAS 90000 MILES ON IT. I TRY NOT TO DRIVE IT MUCH BECAUSE OF THIS PROBLEM. MY BEST GUESS IT'S MECHANICAL OR COMPUTER PROBLEM BUT SINCE IT HAPPENS SO SELDOM HARD TO DIAGNOSE.I HAVE ANOTHER ASTRO 5 YR OLDER WITH 230000 ON IT AND CRUISE WORKS LIKE IT SHOULD. I HAVE NO MORE INFORMATION.
SERVICE BRAKES PROBLEM
- Date Of Incident: 2006-05-18
- VIN: 1GNDM19X74B
- Components: SERVICE BRAKES
- Summary: ANTILOCK BRAKING SYSTEM WARNING LIGHTS AND BRAKE LIGHT CAME ON WHEN I WAS ENTERING THE FREEWAY. THE LIGHTS CONTINUE TO COME ON WHENEVER I AM DRIVING. I HAD IT CHECKED AT CORNING CHEVROLET AND WAS TOLD THE PART ALONE WAS $900 PLUS LABOR TO REPLACE IT. THE BRAKES WORK, BUT NOT THE ANTILOCK SYSTEM INSTALLED BY THE MANUFACTURER.
SERVICE BRAKES PROBLEM
- Date Of Incident: 2014-04-16
- Components: SERVICE BRAKES
- Summary: WE LIVE IN THE COUNTRY WITH GRAVEL ROADS. ALL OF OUR CHEVROLET VEHICLES HAVE HAD BRAKE LINES ROT OUT. OUR FORD AND DODGE VEHICLES HAVE NOT. THE CHEVROLET ASTRO VANS WE HAVE EXHIBIT A PROPENSITY FOR THE BRAKE LINE ROTTING OUT OVER THE GAS TANK AS WELL AS THE BRAKE LINES OVER THE FRONT FRAME MEMBERS. THE BRAKE LINES ON 20 YEAR OLD FORD VEHICLES LOOK AS GOOD AS NEW UNDER THE SAME CONDITIONS. MY 1994 CHEVROLET K-3500 PICKUP HAS BLOWN BRAKES LINES DUE TO ROT ALONG WITH THE BACK PART OF THE FRAME THAT RUSTED OUT. I JUST READ WHERE YOU HAVE ADVISED WASHING THE UNDERSIDE OF CHEVROLET VEHICLES SEVERAL TIMES A YEAR. WELL THE LINES ROTTING OUT ON TOP OF THE GAS TANK AND THE FRONT FRAME RAILS WILL NOT GET WASHED. WHOEVER MADE THE "WASH IT" DECISION EVIDENTLY DOES NOT DRIVE OLDER CHEVROLETS. IF THERE WAS NO PROBLEM THEN WHY DID CHEVROLET EVIDENTLY CHANGE THEIR LINES? OR MAYBE THEY DID NOT AND THE NEWER ONES JUST HAVE NOT STARTED ROTTING OUT YET. WHY DO FORD BRAKE LINES, EXHAUST SYSTEMS, FRAMES, AND BODIES NOT RUST LIKE GM. SOMEONE IS HIDING SOMETHING. THE CHEVROLET BRAKE LINE ARE DEFINITELY A SAFETY HAZARD DUE TO RUSTING THRU. *TR
FUEL SYSTEM, GASOLINE,ELECTRICAL SYSTEM,ENGINE PROBLEM

THE CONTACT SHIFTED INTO DRIVE AND THEN THE VEHICLE LOST ALL POWER. THE CONTACT PUMPED THE ACCELERATOR PEDAL, WAITED TEN MINUTES AND THE VEHICLE RESUMED ITS NORMAL OPERATION. THE FAILURE OCCURRED ON A REGULAR BASIS. THE MANUFACTURER WAS NOT NOTIFIED OF THE FAILURE. THE DEALER DIAGNOSED THE FAILURE AND STATED THAT THE FUEL PUMP NEEDED TO BE REPLACED. THE DEALER ASSURED THE CONTACT THAT AFTER PAYING FOR THE REPAIR, THE FAILURE WOULD BE RESOLVED. THE FUEL PUMP, STARTER, MOTOR MOUNTS, AND GENERATOR WERE ALL REPLACED; HOWEVER, THE FAILURE RECURRED. THE FAILURE MILEAGE WAS 133,000. THE CURRENT MILEAGE WAS 134,249.
SERVICE BRAKES, HYDRAULIC PROBLEM
- Date Of Incident: 2002-09-19
- VIN: 1GNEL19X04B
- Components: SERVICE BRAKES, HYDRAULIC
- Summary: IT STARTED WITH MY ABS BRAKE LIGHT COMING ON AND STAYING ON. THEN I STARTED TO ENCOUNTER ANTI LOCK PULSATIONS WHEN I SLOWED DOWN AND COMING TO A STOP, SOME TIMES I COULDN'T EVEN STOP WHEN & WHERE I WANTED. BRAKING DISTANCE STARTED BEING LONGER. THEN SOME TIME LATER I FELT AS THOUGH SOMEONE STUCK A BRICK UNDER MY BRAKE PEDAL BECAUSE NO MATTER HOW HARD I PRESS, I GUARANTEE YOU, I COULDN'T STOP. THANK GOD NO ONE WAS IN FRONT OF ME AS I CRUISED ON THOUGH THE STOP LIGHT! I WAS TOLD THAT MY ABS SENSORS WERE SLOWLY MALFUNCTIONING MOST LIKELY DUE TO CORROSION, A PROVEN DESIGN DEFECT. THEN MY ABS MODULE WILL GET SHORTED, AND THERE IS NO FAIL/SAFE WHEN IT GOES. I WAS TOLD THAT WHEN THE MODULE FAILS, HANG ON BECAUSE I WILL CRASH. THIS SCARES ME TO DEATH AND I WONT LET ANYBODY DRIVE MY VAN IN CASE THIS HAPPENS WHEN THEY ARE DRIVING. ALSO WHEN WE WANT TO TAKE A TRIP I DON'T WANT TO TAKE MY VAN BECAUSE I'M AFRAID 6 TO 8 PEOPLE COULD GET HURT AND IT WOULD BE ON ME. EVERY REASON I BOUGHT THIS AWD VAN IS COMPLETELY OUT THE WINDOW. I CANT SELL IT BECAUSE OF THE BRAKE PROBLEM. I'M STUCK WITH A VAN THAT I CANT USE. I'M WRITING THIS BECAUSE WHEN I WENT TO GET THE ABS SERVICED I FIND OUT THAT I COULD WRITE A COMPLAINT ABOUT THE PROBLEM ( I DIDN'T EVEN KNOW YOU COULD DO THAT ) BECAUSE SOMETHING ABOUT A COMMUNICATION PROBLEM TO THE ABS MODULE SINCE 1999. AND THAT THEY RECALLED THE CHEVY TRUCKS THAT HAD THE SAME PROBLEM YEARS AGO. I WOULD THINK YOU WOULD FIX THE VANS BEFORE THE TRUCKS, BECAUSE TRUCKS DON'T CARRY A LOT OF PEOPLE! THEY CARRY WOOD. WHEN EVER I DRIVE THIS VAN NOW, I CONSIDER IT A RUSSIAN ROULETTE. I CANT AFFORD THE 2200.THAT WAS ESTIMATED TO FIX IT. I HAVE ALWAYS BELIEVED IN CHEVY, BUT I CANT BELIEVE THAT I DRIVE AFRAID EVERY DAY. I CANT BELIEVE THAT CHEVY KNOWS ABOUT THIS PROBLEM. *TR
SERVICE BRAKES, HYDRAULIC PROBLEM
- Date Of Incident: 2011-02-15
- VIN: 1GNEL19X54B
- Components: SERVICE BRAKES, HYDRAULIC
- Summary: I HAVE AN '04 CHEVY ASTRO VAN WITH ~ 88K MILES. IT IS SERVICED EVERY 3,000 MILES. RECENTLY, MY BRAKES FAILED. THE CAUSE WAS A WORN BRAKE LINE NEAR THE LEFT FRONT WHEEL. IT HAD RUBBED A HOLE IT THE LINE AND I LOST ALL THE BRAKE FLUID. *TR
SUSPENSION PROBLEM
- Date Of Incident: 2011-03-30
- VIN: 1GNEL19X84B
- Components: SUSPENSION
- Summary: AS I WAS DRIVING OVER SOME RAILROAD TRACKS BOTH OF MY FRONT TORSION BARS FAILED AND BROKE. HAD I BEEN TRAVELING ON THE INTERSTATE, IT COULD HAVE BEEN FATAL. FROM MY ONLINE RESEARCH, THIS SAME FAILURE HAS HAPPEND TO THOUSANDS OF OWNERS AND NO RECALL WAS DONE. GM EVEN REDESIGNED THE TORSION BARS BECAUSE OF THE KNOWN DESIGN FLAWS AND IT WILL COST WELL OVER $1,000 TO REPAIR. *TR
PARKING BRAKE PROBLEM
- Date Of Incident: 2010-07-14
- VIN: 1GNDM19X14B
- Components: PARKING BRAKE
- Summary: 1. I PARKED MY WIFE'S VAN AT THE NEIGHBOR'S HOUSE BECAUSE GUESTS WERE ABOUT TO ARRIVE. THEIR DRIVEWAY IS ON A SLIGHT INCLINE SO I ENGAGED THE EMERGENCY BRAKE. 2. IT OCCURRED JUST ONCE WITH THE PEDAL GOING COMPLETELY TO THE FLOOR. 3. AFTER CONTACTING GM AND BEING DENIED COMPENSATION DUE TO NO RECALL AND THE AGE OF THE VEHICLE I PURCHASED AND REPLACED THE BROKEN DRIVER SIDE EMERGENCY BRAKE CABLE MYSELF. I BELIEVE THE CAUSE WAS A DESIGN FLAW. I HAVE THE OLD PART IF NEEDED FOR EXAMINATION. THE CABLE WAS COMPLETELY SEVERED DUE TO A CRACK IN THE OUTER SHEATH ALLOWING MOISTURE TO ENTER AND TO DETERIORATE THE CABLE. THE CRACK OCCURRED AT A SEVERE BEND WHERE A BRACKET SECURED THE CABLE TO THE FRAME OF THE VEHICLE. *TR
SERVICE BRAKES, HYDRAULIC,ELECTRICAL SYSTEM PROBLEM
- Date Of Incident: 2009-10-01
- Fire: 1
- VIN: 1GNDM19X94B
- Components: SERVICE BRAKES, HYDRAULIC,ELECTRICAL SYSTEM
- Summary: WHEN MY WIFE RETURNED TO OUR 2004 CHEVROLET ASTRO VAN, THE VEHICLE SEEMED TO HAVE A DEAD BATTERY. THE CAR WOULD NOT TURN OVER OR FIRE THE IGNITION. AFTER HAVING THE BATTERY AND STARTER CHECKED, WE WERE TOLD THE BATTERY WAS DRAINED AND THEY WERE ABLE TO CHARGE THE BATTERY. THE STARTER CHECKED GOOD. THE CAR SEEMED TO HAVE A "DEAD SHORT" WHEN TRYING TO START AND/OR BOOST. AFTER REPLACING ALL COMPONENTS, THE VAN STARTED, HOWEVER, WHEN I PUT MY FOOT ON THE BRAKES, THERE WAS NO BRAKE PRESSURE ON THE PEDAL. IT APPEARED THAT WE WERE LOSING BRAKE FLUID UNDER THE VEHICLE FROM A RUPTURED LINE. WE TOWED THE CAR HOME TO INSPECT AND REPLACE THE BRAKE LINE. UPON INSPECTION, WE FOUND ELECTRICAL ARCING WHERE THE BRAKE LINE HAD GROUNDED ON THE VEHICLE FRAME CAUSING A HOLE TO RUPTURE IN THE BRAKE LINE JUST REAR OF THE ELECTRICAL UNIT. WHAT WE DETERMINED CAUSED THE PROBLEM WAS A HOT WIRE THAT RAN BETWEEN THE BATTERY AND STARTER WAS RUBBING ON THE SUSPENSION LINKS ON THE PASSENGER SIDE OF THE VEHICLE. IT RUBBED THROUGH THE ELECTRICAL SHEATH AND CAUSED CONTACT BETWEEN THE FRAME AND THE ELECTRICAL CHARGING SYSTEM IF THE VEHICLE. AFTER CONTACTING GM/CHEVROLET SUPPORT, THEY WERE "SORRY" ABOUT THE ISSUE AND FELT THE ISSUE WAS DUE TO A WIRE CLAMP THAT "MUST BE MISSING." WE HAVE TEMPORARILY REPAIRED THE ISSUE, HOWEVER, THERE WERE NO FACTORY WIRE CLAMPS THAT WERE MISSING. THIS IS A DESIGN FLAW FROM CHEVROLET ON THIS VEHICLE THAT HAS BEEN DOCUMENTED ON THE INTERNET IN VARIOUS PLACES. HAD MY WIFE BEEN DRIVING 55MPH, SHE WOULD HAVE HAD NO BRAKES DUE TO THE ISSUE. CHEVROLET SIMPLY SAID THE VEHICLE WAS A 2004 AND THEY WOULD NOT TAKE ACTION ON A VEHICLE "THAT OLD". SEVERAL OF THE VEHICLES ELECTRICAL SYSTEMS HAVE BEEN DISRUPTED THAT ARE ASSOCIATED WITH THE BRAKING SYSTEM SUCH AS DOOR LOCKS, DAYTIME RUNNING LIGHTS, ETC... WE WANT THE PUBLIC WARNED ABOUT THIS ISSUE SO NO LIVES ARE LOST. WE HAVE TEMPORARILY REPAIRED THE ISSUE, HOWEVER, THE ORIGINAL CABLE AND TIES ARE STILL IN PLACE. *TR
AIR BAGS PROBLEM
- Date Of Incident: 2008-10-10
- Number Of Injuries: 3
- Crash: 1
- VIN: 1GNDM19XX4B
- Components: AIR BAGS
- Summary: MY WIFE WAS DRIVING A 2004 CHEVY ASTRO VAN APPROX. 35-40 MPH ON A TWO-WAY STREET. ANOTHER DRIVER FROM THE OPPOSITE DIRECTION CUT ACROSS INTO HER LANE AND HAD A HEAD-ON COLLISION. SHE SUFFERED A BROKEN WRIST & BRUISED RIBS. SHE HAD THREE OF OUR CHILDREN IN THEIR SEATS. THEY WERE SHAKEN AND HAD SEATBELT BRUISES. THE VAN WAS NOT DRIVABLE AND WAS TOWED AWAY. THE POLICE & THE TOW DRIVER REPORTED THAT THE AIRBAGS DID NOT DEPLOY. WE HAVE SOME EXPECTATION THAT THE AIRBAGS WOULD HAVE SECONDARY ROLE TO MINIMIZE INJURIES. MY COMPLIANT THAT THE HARD COLLISION WAS SUFFICIENT TO DEPLOY SAFETY EQUIPMENT BUT DID NOT WORK AS DESIGNED. WAS THERE A RECALL FOR AIRBAG FAILURES FOR THIS MODEL OF VEHICLE? *TR

Our family recently expanded, so we were on the lookout for a reliable van that could handle our frequent trips back home. We were thrilled to find this one with only 34k miles at a great price! It has been a dream to drive and we've had no issues with it whatsoever. I feel completely at ease when my wife takes the kids on long trips, thanks to the van's safety features. Plus, the rear air and towing capacity are fantastic bonuses!

This is, without a doubt, the best vehicle I have ever owned. When my second child was born, I traded in my ExtCab 3Dr Silverado for an Astro, and I have never looked back. The two full benches in the back and the large area behind the third row make hauling and storage a breeze. It's perfect for traveling with friends and family, especially those with children. During a recent snow and ice storm in WV, I was able to get to and from work safely, even when some trucks were left stranded. :)

2004 Astro LT with 187,000 miles and still running great! If only they still made them, I would definitely buy another one.
-
Our third Astro van, a 1984, 1994, and 2004 LT, all with leather and captain seats, is top of the line. Even at 214,000 miles, it's still going strong. We absolutely love the roominess and comfortable ride, especially on long trips. In fact, we recently took a month-long trip from L.A. to Houston, New Orleans, Atlanta, Wilmington NC and Delaware, Philly and D.C., returning through Virginia, Tennessee, Arkansas, Dallas, New Mexico, and Arizona, covering 7500 miles round trip! The van just kept on humming. We make sure to keep up with regular maintenance, including oil changes, brakes, tires, shock absorbers, and we just replaced the differential. Of course, being an older van, we expect things to come up, but we're confident it will continue to serve us well.

I've had a few Astros in my day and I'm always on the lookout for another one, but they're getting harder to find. My sister and brother-in-law, who are devoted to their Christian faith, gave me their '95 Astro, which they named 'Ole Blue'. According to my sister, my brother-in-law Dale stood in front of 'Ole Blue' and prayed for over 20 minutes, asking God to bless this van and take good care of me. I'm not that religious myself, but I have to say, 357,000 miles later, the body was still in pretty good shape, but the doors had to be strapped shut and there were some minor issues. However, with new tires every year and regular maintenance, this Astro ran and drove like a champ! If you can find one, even at today's used car prices, buy it! Although I've heard they're bringing the model back in 2023.

We are thrilled with our van! With four children, we needed something with plenty of power and room, and this van delivers. It was and still is a fantastic deal for the money.
