2004 Dodge Sprinter 2500 problems
The Mercedes-Benz Sprinter is a light commercial vehicle (van) built by Mercedes-Benz Group AG of Stuttgart, Germany as a large van, chassis cab, minibus, and pickup truck. In the past, the Sprinter had been sold under the Mercedes-Benz, Dodge, and Freightliner nameplates. In the U.S., it was built from complete knock down (CKD) kits by Freightliner. Re-badged and re-engined Sprinters were also sold by Volkswagen Commercial Vehicles as the Volkswagen LT and the Volkswagen Crafter. They are now primarily marketed by Mercedes-Benz.
In the Mercedes-Benz van lineup, the Sprinter is the largest model offered, followed by the mid-size Vito (aka Viano, V-Class, and EQV) and small Citan.
First generation (1995–2006, T1N)
Europe
The first generation Sprinter was launched in Europe in 1995 to replace the famous but outdated T1 Transporter van dating from 1977. Compared to the T1, the Sprinter had reduced the aerodynamic drag and moved the engine 290 mm (11 in) further forward to increase cabin space. It was the first Mercedes-Benz product to carry a name rather than an alphanumeric designation. It was released with four-wheel disc brakes equipped with an antilock braking system and was driven by the most powerful diesel engine in its class, with a power output of 90 kW (120 hp). The Sprinter was voted International Van of the Year for 1995.
The styling was updated in 2000 and 2002, accompanied by technical changes that included standard electronic stability control (2002).

Common 2004 Dodge Sprinter 2500 problems
The Dodge Sprinter 2500 2004, also known as the Mercedes-Benz Sprinter, is a popular choice for cargo transportation and RV conversions. However, like any vehicle, it has its share of common problems that owners should be aware of. Here are some of the most frequently reported issues based on complaints from owners:
- Glow Plug Failures: Glow plugs on T1N Sprinters can seize into the cylinder head, making replacement a major repair. The Engine Control Module (ECM) monitors the glow plugs, and can issue a fault for glow plug problems. However, glow plugs should not be replaced just upon the ECM fault codes, as these are often false.
- Harmonic Balancer Issues: A very serious possible problem in 2001-2005 models, but hard to identify correctly, with many possible symptoms. These include rough-running engine, lots of engine vibration which varies at different RPMs, damaged sensors, leaking crankshaft seals, etc.
- Drive Shafts and Universals: Ensure that a mechanic checks the drive shafts and universal joints. Unlike many domestic vans, problems here can be fairly expensive.
- Turbo Resonator: On heavily-loaded 2004-2006 Sprinter RV conversions, the plastic turbo resonators often failed, at least until the Q5 resonator. A new plastic OEM resonator is around $50.00, a Riordan aluminum replacement is about $140.00.
- Rumble Strip Noise: The NAG1 automatic transmissions used in NAFTA T1N Sprinters commonly make some chattering like crossing a rumble strip. This may be worsened by incorrect tranny fluids. A heavy shudder around 2000 RPM under load may mean that the transmission fluid should be changed.
- Heater Fan: If the heater fan only works on high speed, the heater resistor has probably failed. The heater resistor is about $40, and you can easily replace this yourself.
- Fuel Line Clips: Check the fuel line clips to make sure they are still holding the fuel lines in place. If the fuel lines are unclipped, they can wear through and begin leaking, and worn fuel lines can cause starting problems.
- No Cold Air from the A/C: If the air conditioning won’t blow cold air, there might be a hole in the condenser. The condenser on T1N Sprinters is close to the ground, so this is a common issue with older T1N Sprinter vans.
- Remote Door Locks: Make certain they are all in working order. You may just have to clean the door contact units.
- Wiring Harness Wear: On some T1Ns using the OM647 engine, three bundles of wiring (the “loom”) cross a bracket next to the fuel filter and then are routed into the cabin. If the insulation on any of these bundles becomes worn through from rubbing across the bracket, it can cause random engine power loss or electrical problems.
- EGR Valve: There may be a black oily film over the driver’s side of the engine. If so, don’t panic, this may just be from the Exhaust Gas Recirculation (EGR) valve – an EGR valve drips oil. However, it should be replaced every 70,000 miles (about $500).
These problems can be costly to repair, and some of them may require extensive work. Therefore, it is essential to have a proper inspection from a qualified mechanic, preferably one very familiar with Sprinter vans, before purchasing a used Sprinter van.

HAD T21 RECALL FINISHED JUNE 22, 2018, AND AGAIN TODAY AFTER PICKING MY VAN UP FROM MY TRUSTED MECHANICS THURSDAY( WHO ONLY WORK ON SPRINTERS AND COULD NOT FIND THE ISSUE) AND AGAIN CHECK ENGINE LIGHT COMES ON. I HAVE HAD NO ISSUES WITH MY VAN UNTIL THIS STUPID UPDATE.. I WILL NEVER TRUST YOUR RECALLS EVER AGAIN. FROM WHAT I AM READING, YOU GUYS DON'T CARE OF THE COST AND BURDEN IT PUTS ON US WHO HAVE COMPLICATIONS AFTER THIS PCM UPDATE. SO, WHEN ME AND MY QUADRIPLEGIC SON GET STUCK SOMEWHERE, ARE YOU GOING TO HELP US? PATHETIC COMPANY AND STUPID RECALL. NOTHING LIKE DRIVING THREE TIMES SINCE THE UPDATE TO TAKE MY TIME OUT OF MY DAY, STRESS ABOUT NOT HAVING AN ACCESSIBLE VEHICLE FOR OUR USE, AND EVERYBODY SHRUGGING THEIR SHOULDERS. - Summary: RECEIVED T-21 RECALL NOTICE FOR 2004 SPRINTER 2500. TOOK TO DEALERSHIP WE WERE SENT TO BY DODGE (FIAT). DEALERSHIP DID THE REQUIRED SOFTWARE UPGRADE TO THE ECU - RESULT WAS THAT THE ENTIRE ELECTRICAL SYSTEM IS TRASHED. THEY REPLACED 2 MODULES AND THAT DID NOT FIX THE PROBLEM. PCM IS NOT SHUTTING DOWN THE MODULES AND RELAYS AND ALL CIRCUITS STAY OPEN AFTER THE ENGINE IS SHUT OFF. THIS IS CAUSING THE BATTERY TO BE COMPLETELY DRAINED IN A SHORT TIME PERIOD. OUR VAN IS USELESS TO US - CAN'T DRIVE IT ANYWHERE AND DODGE (WE FILED A COMPLAINT OVER 4 WEEKS AGO) AND THE DEALERSHIP REFUSE TO FIX THE PROBLEM. DEALERSHIP WANTED $2,600 TO REPLACE THE PCM AND THEY WERE NOT CERTAIN THAT WILL FIX THE PROBLEM. THEY ALSO NEVER CLEARED THE CODES AS REQUIRED BY THE RECALL (FOR THE MASS AIR FLOW SENSOR ISSUE). WE HAVE INVESTED A TREMENDOUS AMOUNT OF TIME (HAD TO TAKE THE VAN BACK TO DEALERSHIP THREE TIMES ALREADY) AND DON'T KNOW WHAT ELSE TO DO.

2004 Dodge Sprinter 2500 recalls
The National Highway Traffic Safety Administration (NHTSA) has issued 3 recalls for different components of the 2004 Dodge Sprinter 2500.
- Manufacturer: Daimler Vans USA, LLC
- Components: ELECTRICAL SYSTEM: INSTRUMENT CLUSTER/PANEL
- Summary: Daimler Vans USA, LLC (DVUSA) is recalling certain model year 2003-2006 Dodge and Freightliner Sprinter 2500 and 3500 vans manufactured June 30, 2003, to August 31, 2006. The instrument cluster on the affected vehicles fails to illuminate the BRAKE warning lamp in the instrument cluster during the vehicle start up bulb-function check. As such, these vehicles fail to comply with the requirements of Federal Motor Vehicle Safety Standard (FMVSS) number 105, "Hydraulic and Electric Brake Systems."
- Consequence: Without the BRAKE lamp illuminating during the vehicle start up bulb-function check, the driver has no confirmation that the lamp is working and therefore may not know whether or not the lamp will illuminate if the brake fluid level is low. If the operator is unaware that the vehicle has low brake fluid, there would be an increased risk of a crash.
- Remedy: DVUSA will notify owners, and DVUSA and Dodge dealers will correct the instrument cluster software, as necessary, free of charge. An interim notification was sent to owners on January 6, 2017. A second notice will be mailed to owners once the remedy becomes available. The recall began on July 27, 2017. Owners may contact DVUSA customer service at 1-770-705-2070.

THE WELDING SEAM BETWEEN THE BRACKET AND STEERING COLUMN OF AFFECTED SPARE PARTS DOES NOT MEET DESIGN SPECIFICATIONS. THE RESULT OF AN OUT OF SPECIFICATION WELDING SEAM IS THAT THE STEERING COLUMN MAY DETACH FROM ITS INTERIOR VEHICLE MOUNTING BRACKET.
- Consequence: THE OPERATOR MAY LOSE STEERING ABILITY OF THE VEHICLE INCREASING THE RISK OF A CRASH.
- Remedy: DEALERS WILL INSPECT AND REPLACE THE STEERING COLUMNS FREE OF CHARGE. THE RECALL IS EXPECTED TO BEGIN ON OR BEFORE FEBRUARY 16, 2009. OWNERS MAY CONTACT SPRINTER AT 843-695-5057.
- Manufacturer: DAIMLERCHRYSLER MANUFACTURING INTL
- Components: INTERIOR LIGHTING
- Summary: ON CERTAIN TRUCKS EQUIPPED WITH REAR AIR CONDITIONING SYSTEM, THE INTERIOR LAMP IS EQUIPPED WITH AN 18W LAMP AND A SCATTERING LENS. IN EXTREMELY HOT AND HUMID CONDITIONS, THE COMBINATION OF HEAT AND HUMIDITY, AND THE HEAT FROM THE LAMP DUE TO EXTREME LONG TERM OPERATION, CAN DISTORT THE SCATTERING LENS.
- Consequence: THE SWITCHING CONTACTS OF THE LAMP MAY CAUSE A SHORT CIRCUIT OF THE REAR LAMP INCREASING THE RISK OF A FIRE.
- Remedy: DEALERS WILL REPLACE THE REAR INTERIOR LAMPS FREE OF CHARGE WITH A MODIFIED VERSION WHICH IS NOT SUBJECT TO THE IMPACTS OF HEAT AND HUMIDITY. THE RECALL BEGAN ON DECEMBER 17, 2007. OWNERS MAY CONTACT DAIMLERCHRYSLER MANUFACTURING INTERNATIONAL AT 1-843-695-5041.
