2002 Ford Excursion problems
The Ford Excursion is a heavy-duty (Class 2) SUV that was sold by Ford Motor Company from 2000 to 2005. At the time of its introduction, the Excursion was the longest and heaviest SUV ever to enter mass production. The third Ford SUV derived from the F-Series pickup trucks (after the Ford Bronco and the Ford Expedition), the model line used a heavier-duty chassis and frame than the Expedition; both vehicles competed against the Chevrolet Suburban.
Developed as a competitor for the 2500-series (3⁄4-ton) Chevrolet Suburban/GMC Yukon XL, the Ford Excursion was derived from the 3⁄4-ton F-250 Super Duty pickup truck (sharing its chassis with the regular cab, long-bed chassis). The model line was produced for a single generation; a shortened 2006 model year was offered exclusively for Mexico. Sold nearly exclusively in the North American market, limited numbers of the model line were produced for export. As of current production, the Excursion remains the largest mass-produced SUV (matched in length by the 2023 introduction of the lighter Jeep Grand Wagoneer L); currently, only the GMC Hummer EV SUV is heavier.
Throughout its production run, the Excursion was assembled at its Kentucky Truck Plant (Louisville, Kentucky) alongside the Ford Super Duty line; the final example was produced on September 30, 2005. For 2007, Ford introduced the extended-length Ford Expedition EL/MAX (today, Expedition MAX), competing more closely against the 1500-series Suburban in capability.

Common 2002 Ford Excursion problems
Common Problems with the Ford Excursion 2002
- Inoperative Door Locks: Many owners have encountered problems with door locks becoming inoperative due to resistance in the circuit. This issue can affect one or multiple doors, causing inconvenience and posing a security risk. Addressing this problem is crucial to ensure the safety and functionality of the vehicle.
- Rough Idle Due to EGR Sensor Sticking: The Exhaust Gas Recirculation (EGR) sensor sticking can lead to a rough idle in the Ford Excursion 2002. This issue is often accompanied by the Check Engine light, and resolving it involves cleaning or replacing the EGR valve to restore smooth engine operation.
- High-Pressure Oil Pump Failure: The high-pressure oil pump failure is a critical issue, especially in diesel models, as it can result in a "No Start" condition. Replacing this component is essential to get the engine running again and avoid further complications.
- Oil Leaks: Some Excursion models may experience oil leaks from the passenger-side head gasket onto the starter. This not only leads to oil loss but can also cause starter problems due to oil contamination. Addressing oil leaks promptly is necessary to prevent engine damage and maintain optimal performance.
- Incorrect Engine Oil Leading to Hard Starts: Using the wrong type of engine oil can result in hard starting conditions, particularly in colder climates. It is crucial to follow the manufacturer's recommendations for engine oil to prevent difficulties in starting the vehicle.
- Injector Seal Leaks: Diesel models of the Ford Excursion 2002 can suffer from oil leaking into the fuel system due to injector seal leaks. This issue can impact engine performance and fuel efficiency, necessitating timely repairs to maintain the vehicle's functionality.
- Stuck Turbo: A lack of power or poor acceleration in diesel models may be attributed to a stuck turbo. Regular maintenance and checks are essential to prevent this issue and ensure optimal performance of the vehicle.
- EGR Cooler Leaks: Coolant leaks from the EGR cooler are not uncommon and can lead to overheating and engine damage if left unaddressed. Promptly fixing EGR cooler leaks is crucial to prevent further complications and maintain the vehicle's reliability.
- VGT Solenoid Failure: The Variable Geometry Turbo (VGT) solenoid failure can result in a lack of power or a "No Boost" condition in diesel models. Addressing this component's failure is essential to restore the turbo boost functionality and ensure the vehicle operates efficiently.
Why did the Ford Excursion fail?
The Excursion sold relatively well upon its introduction, but felt out of favor due to rising gasoline prices. The vehicle, which had notably poor gas mileage, was unable to keep up with consumer demands for better performance with less gas usage. As a result, sales suffered.
What is the mileage on a 2002 Ford Excursion?
Based on data from 114 vehicles, 6,863 fuel-ups and 2,455,297 miles of driving, the 2002 Ford Excursion gets a combined Avg MPG of 12.44 with a 0.10 MPG margin of error.
How long did the Ford Excursion last?
The Ford Excursion is a heavy-duty (Class 2) SUV that was sold by Ford from 2000 to 2005.
Why are Ford Excursions so expensive?
Ford only manufactured the Excursion model for five model years and less than 200,000 ever made it onto public roads. Many that did get put into use were driven into the ground or exported to the Middle East, where the trucks have a very popular following.

What engine is in an Excursion?
During its entire production, the Excursion was offered with both gasoline and diesel engines. The standard gasoline engine was a 5.4 L Triton V8; a 6.8 L Triton V10 was offered as an option.
How many miles per gallon does a 2002 Ford Excursion 5.4 get?
The Excursion is rock solid at 97 mph where a governor keeps you from going any faster. The EPA doesn't even rate trucks this big for fuel economy, but you should expect something in the 10-12 mpg range; we saw 14 mpg on the highway, but 10 mpg is more likely around town.
What was the last year Ford made excursions?
Production of the Excursion ended in 2005 and Ford quickly replaced it with a long-wheelbase MAX version of the Expedition using the F-150 chassis.

- Summary: ENGINE PERFORMANCE SUDDENLY BECAME ERRATIC AND VERY ROUGH RUNNING. IMMEDIATELY TURNED AROUND AND WENT HOME/ HAD TOWED TO FORD DEALER. DEALERSHIP RAN $250 DIAGNOSTIC TEST BUT CAME BACK CLEAN. I WAS DIRECTED TO CHANGE ENGINE OIL AS AIR MIGHT HAVE GOTTEN INTO THE FUEL INJECTION LUBING SYSTEM ALONG WITH CHANGING THE FUEL FILTER. ON PERFORMANCE OF FUEL FILTER REPLACEMENT, TECHNICIAN DIRECTED MY ATTENTION TO WHAT APPEARED TO BE SMALL PIECES OF METAL TRAPPED IN AND ON TOP OF FILTER ELEMENT. MECHANIC SAID THIS IS VERY COMMON PROBLEM WITH METAL THE RESULT OF DELAMINATION OF THE INNER LINING OF THE FUEL TANK IN FORD DIESELS. INTERNET RESEARCH REVEALS MANY MANY COMPLAINTS TO BOTH FORD AND NHTSA OVER THIS ISSUE. THIS CREATES A VERY DANGEROUS SITUATION DUE TO LOSS OF POWER STEERING, BRAKES, AND TRAILER BRAKES WHICH COULD EASILY RESULT IN LOSS OF LIVES. I HAVE COMPLAINED TO FORD AND MY COMPLAINT HAS BEEN DULY NOTED AND REGISTERED. *TR

ENGINE AND ENGINE COOLING PROBLEM
- Date Of Incident: 2011-06-12
- VIN: 1FMNU40LX2E
- Components: ENGINE AND ENGINE COOLING
- Summary: WAS STARTING FROM A STOP TO MAKE A LEFT TURN WHEN DRIVER HEARD A LOUD POP. THERE WAS A SUDDEN LOSS OF POWER AND SOME SMOKE. THE VEHICLE WAS TOWED AND DIAGNOSED. THE #3 PLUG ON THE RIGHT BANK HAS BLOWN COMPLETELY OUT AND DAMAGED THE COIL PACK. A PHONE CALL TO THE DEALER YIELDED NO HELP OTHER THAN WE CAN HAVE IT TOWED THERE TO BE REPAIRED, AS IT LIKELY NEEDS A NEW HEAD. SOME INTERNET RESEARCH AND TALKING TO OTHER FORD OWNERS DEFINITELY SUGGEST THAT THIS IS A DESIGN PROBLEM WITH THE ALUM HEADS BLOWING OUT SPARK PLUGS, AND THE #3 R PLUG SEEMS TO BE COMMON. THIS COULD CAUSE FUEL/VAPORS TO BE EXHAUSTED AND SPRAYED ON A HOT MANIFOLD AND CAUSE A FIRE. IT SOUNDS LIKE THERE MAY HAVE ALREADY BEEN SOME FIRES ATTRIBUTED TO THIS PROBLEM. THIS SOUND LIKE A CASE WHERE THE DEALER/FORD REFUSES TO ADMIT THAT IT IS A PROBLEM AND FIX IT FOR OWNERS. BEFORE THERE ARE SERIOUS INJURIES FROM A CRASH OR A FIRE, FORD SHOULD BE COMPELLED TO FIX THIS ISSUE. ITS UNLIKELY THAT FORD WILL ANSWER THE CALL WITHOUT PRESSURE FROM NHTSA. THERE SEEM TO BE FAR TOO MANY OF THE SAME TYPE OF PROBLEMS WITH THIS 5.4L MOTOR FOR IT TO BE A COINCIDENCE.
UNKNOWN OR OTHER PROBLEM
- Date Of Incident: 2011-03-15
- VIN: 1FMNU40S22E
- Components: UNKNOWN OR OTHER
- Summary: THE PROBLEM WITH THE VEHICLE IS THAT IT IS NOT PROPERLY INSURED. THE LIMOUSINE OPERATOR DBA AMOR LIMOUSINE SERVICE) WORKS IN OHIO AND KENTUCKY. THE OPERATOR DOES NOT CARRY THE REQUIRED $5 MILLION AUTO LIABILITY COVERAGE. THE OPERATOR DOES NOT PROPERLY FILE WITH DOT FOR HIS PUBLIC LIVERY BUSINESS.
ENGINE AND ENGINE COOLING PROBLEM
- Date Of Incident: 2011-02-21
- VIN: 1FMNU43S12E
- Components: ENGINE AND ENGINE COOLING
- Summary: 2002 FORD TRITON 6.8L V10 ENGINE IN AN EXCURSION VEHICLE EJECTED AN ORIGINAL (UNCHANGED, FACTORY TORQUED) SPARK PLUG WITH GREAT FORCE AND DAMAGE IN THE ENGINE COMPARTMENT. COIL WAS IMMEDIATELY DAMAGED AS SPARK PLUG RICOCHETED AROUND THE ENGINE COMPARTMENT FOLLOWED BY THE SMELL OF GASOLINE VAPORS AND LOUD NOISE FROM THE ENGINE COMPRESSION BEING DIRECTLY VENTED FROM THE VACATED SPARK PLUG HOLE. THE FIVE THREADS OF THE TRITON SPARK PLUG HOLE WERE DAMAGED BY THE FORCE OF THE EJECTION. THIS SHOULD NOT HAPPEN WITH THE FORD ENGINE TO THE CUSTOMERS SAFETY GIVEN THIS WAS AN ORIGINAL PLUG (AT 85,000 MILES). THE WEATHER AT THE TIME OF THE SPARK PLUG EJECTION WAS -4F, AND THE SPARK PLUG EJECTED AS THE VEHICLE WAS BEGINNING TO ACCELERATE FROM A STANDSTILL. FORD HAS A MAJOR AND COSTLY DEFECT WITH THEIR TRITON ENGINES THEY SOLD TO CUSTOMERS (ENGINE REPLACEMENT IS ESTIMATED AT $4000) AND THE GOVERNMENT SHOULD ENFORCE FORD TO RECALL AND REPAIR ALL SPARK PLUG HOLES IN THESE ALUMINUM ENGINES SPANNING YEARS 2000 TO 2004 GIVEN THEY ONLY USED 5 THREADS IN EACH SPARK PLUG HOLE, WHICH IS INSUFFICIENT FOR AN ALUMINUM BLOCK. HOW IS IT THAT THIS WIDELY KNOWN ISSUE IS NOT GETTING THE FEDERAL GOVERNMENT'S ATTENTION GIVEN THIS IS A DEMONSTRATED MAJOR DEFECT AND A SAFETY ISSUE (COULD HAVE HAD A FIRE IN THE ENGINE COMPARTMENT IF A SPARK FROM THE EJECTED SPARK PLUG OCCURRED). *TR

41000 miles and not one single problem. I'm so glad to hear that you haven't had to go back to the dealer since purchasing. It sounds like you got a great truck for the money!
-
I love this car so far! I bought it used with 52,000 miles. It's got the 7.3L Turbo Diesel and it feels like it's going to keep driving strong for a long time to come. As someone who's 6 feet tall, this car is a perfect fit for me because of its comfort, reliability, and luxuriousness. I won't be needing a new car for a very long time! Thank you, Ford!

I pull a 25 foot Airstream with my Ex. Acceleration and braking are excellent while towing. I like the idea of sitting up high and over-looking the traffic ahead. The overall ride is very good and the extra room inside my rig is great. This SUV is perfect for my family!

This is a great truck! And I mean TRUCK. If you're not a fan of trucks, then this may not be the vehicle for you. It's definitely for the pros! You can't just go from driving a small car to this XXL Truck. You need to work your way up. If you rush it, you may not enjoy it... (Like sex). Parking is no problem, even though I live in the city. However, I wouldn't drive it downtown. But then again, I wouldn't drive my mini-van downtown either.

This vehicle will make you feel very safe. I decided to purchase it after witnessing an accident involving a Ford Excursion on the Interstate. The driver lost control while towing a trailer, but managed to recover and hit a bridge abutment with very little damage. Everyone inside, including her two dogs, was safe.

I purchased this SUV when it was very popular, but now I regret my decision. Unfortunately, the gas mileage is not great and the interior has had some issues with pieces falling apart. Despite only having 54,000 miles, I have already had to take it to the shop twice for repairs. If you are set on a Ford, I would recommend getting the diesel engine. However, I recently switched to a Chevy or GMC and have been much happier. When trading in your vehicle, be prepared for a lower value than you may expect. I am currently trying to sell mine privately, but have not received any calls yet. Thank you for considering my experience.
