1991 Ford Explorer problems
The Ford Explorer is a range of SUVs manufactured by Ford Motor Company since the 1991 model year. As the first four-door SUV produced by Ford, the Explorer was introduced as a replacement for the two-door Bronco II. Within the current Ford SUV range in North America, the Explorer is slotted between the Ford Edge and Ford Expedition. As with the Ford Ranger, the Explorer derives its name from a trim package previously offered on the Ford F-Series pickup trucks.
The Explorer has been offered in multiple chassis and powertrain layouts. The first two generations were directly derived from the Ford Ranger, switching to a model-specific chassis for the third and fourth generations. The fifth generation was repackaged as a crossover SUV, adopting a variant of the Ford Taurus chassis architecture.
Alongside the five-door Explorer wagon, a three-door Explorer wagon was offered from 1991 to 2003, officially referred to as the Explorer Sport after 1999, serving as the direct replacement of the Bronco II; the 2001–2010 Ford Explorer Sport Trac was a crew-cab pickup derived from the model line. For police use, the Ford Police Interceptor Utility has been derived from the fifth and sixth-generation Explorer to replace the Ford Crown Victoria Police Interceptor (and the later Taurus-based Police Interceptor Sedan). Through rebranding, Mazda, Mercury, and Lincoln have sold versions of the Explorer; Lincoln currently markets the sixth-generation model line as the Lincoln Aviator.
For the North American market, the first four generations of the Explorer were produced by Ford at its Louisville Assembly Plant (Louisville, Kentucky) and at its now-closed St. Louis Assembly Plant (Hazelwood, Missouri); the model line is currently produced at Chicago Assembly Plant (Chicago, Illinois).
In 2020, CNBC reported the Ford Explorer range as the best-selling SUV of all time in America.

I was driving going around 45 in traffic and the drivers side rear brake locked up and spun me out of control and caused me to collide with another vehicle. I only lightly pressed the brakes and it happened suddenly and unexpectedly. It was not inspected before it was towed after the accident. There were no warning lamps.

THE CAMPAIGN STATED THAT "IF A BRACKET AND GAS ASSIST CYLINDER WERE TO DETACH COMPLETELY FROM THE LIFTGATE AND NO LONGER BEAR AGAINST THE LIFTGATE AS INTENDED, THE REMAINING CYLINDER WOULD NOT HOLD THE LIFTGATE IN AN OPEN POSITION. - Summary: AFTER PURCHASING THIS FORD EXPLORER I CHECK ALL FLUIDS AND ADDED AND CHANGED AS NESSASARY ABOUT 2 WEEKS AFTER I PURCHASED IT MY STEPSON AND MY WIFE AND LARGE DOG WENT ON A LITTLE TRIP TO CHECK OUT THIS THING, AFTER LETTING OUT THE WIFE AND DOG MY STEPSON AND MYSELF TRIED TO GO UP A SLIGHT HILL IN 4 WHEEL DRIVE TO SEE IF IT WORKED, AFTER IT WOULDN'T MAKE IT UP THE HILL WE BACKED IT DOWN AND HEADED BACK FOR MY WIFE WHEN THE LEFT FRONT TIRE WHEEL AND BRAKE ASSY FELL OFF DUE TO THE PLASTIC PIECE FAILING INSIDE AUTOMATIC HUBS CAUSING C CLIP TO FAIL, I HAD TO CALL MY BROTHER IN LAW TO GET MY TRUCK AND TRAILER TO GET THIS THING HOME WHERE BY SKINNING MY KNUCKLES ON ROCKS TRYING TO GET THIS ON A JACK, I LATER WENT TO FORD TO TRY TO BUY JUST DAMAGED PART THEY WANTED 385 DOLLARS FOR WHOLE KIT WHICH NOW HAS A LOCKING DEVISE THAT WILL NOT ALLOW THE NUT TO FREELY SPIN OFF, I BELIEVE THE NEW PIECE IS NO LONGER MADE OF PLASTIC EITHER, I WENT TO JUNK YARD AND GOT A USED PLASTIC PIECE AND MADE MY OWN PERMANT LOCKING DEVISE TO KEEP THIS FROM HAPPENING AGAIN. - Summary: COMPLAINT RECEIVED VIA E-MAIL. THE BRAKE LIGHTS ON MY 1991 FORD EXPLORER CANNOT BE MADE TO WORK CONSISTENTLY. THIS PRESENTS AN OBVIOUS SAFETY HAZARD TO THE DRIVERS FOLLOWING MY VEHICLE. WHEN I HIT MY BRAKES THEY CAN'T TELL. I HAVE BEEN REAR ENDED TWICE ALREADY, AND I AM TIRED OF IT. BUT FORTUNATELY THE REAR BUMPER IS VERY STRONG, AND ONLY IS BENT IN A LITTLE SO FAR, SINCE THE VEHICLE BEHIND HITS THE TOW HITCH, WHICH IS CAPABLE OF TOWING 3,500 POUNDS. I HAVE NOT YET GONE THROUGH THE PAPER WORK BEFORE 1997 TO SEE HOW MANY ATTEMPTS WERE MADE TO CORRECT THE DESIGN DEFECT. - Consequence: UNEXPECTED SEPARATION OF THE SUNROOF GLASS PANEL COULD POSSIBLY DISTRACT THE DRIVER INCREASING THE RISK OF A VEHICLE CRASH OR LOSS OF VEHICLE CONTROL.
- Remedy: OWNERS WILL BE PROVIDED WITH AN INSTRUCTION BOOKLET WHICH THOROUGHLY OUTLINES, WITH ILLUSTRATIONS, THE PROPER PROCEDURES FOR THE REMOVAL, STORAGE, AND REINSTALLATION OF THE SUNROOF'S GLASS PANEL. A WARNING LABEL FOR ATTACHMENT TO THE SUNROOF'S LATCH KNOB WILL ALSO BE PROVIDED TO THE OWNERS.

- Consequence: IF A CRACK OCCURS, IT COULD RESULT IN ONE OR BOTH STUDS FRACTURING. THE MASTER CYLINDER COULD THEN SEPARATE FROM THE VACUUM BOOSTER, WHEN THE BRAKES ARE APPLIED, PREVENTING THE SERVICE BRAKES FROM ACTIVATING INCREASING THE RISK OF A VEHICLE ACCIDENT.
- Remedy: DEALERS WILL REPLACE THE POWER BRAKE VACUUM BOOSTER ASSEMBLY.

THE CAMPAIGN WILL REINFORCE THE BRACKET ATTACHMENTS OF THE REAR LIFTGATE GAS ASSIST CYLINDERS WHICH COULD PULL AWAY FROM THE INSIDE OF THE LIFTGATE.
- Consequence: IF A BRACKET AND GAS ASSIST CYLINDER WERE TO DETACH COMPLETELY FROM THE LIFTGATE AND NO LONGER BEAR AGAINST THE LIFTGATE AS INTENDED, THE REMAINING ASSIST CYLINDER WOULD NOT HOLD THE LIFTGATE IN AN OPEN POSITION. PERSONAL INJURY COULD OCCUR.
- Remedy: FORD DEALERS WILL REINFORCE THE BRACKET ATTACHMENTS.

- Summary: THE RIGID MOUNTED SAFETY BELT BUCKLES ARE DEFECTIVE IN THREE WAYS. FIRST, A FASTENED SAFETY BELT BUCKLE WILL NOT UNLATCH WHEN THE RELEASE BUTTON IS DEPRESSED. THIS RESULTS FROM INTERFERENCE BETWEEN THE BUCKLE EJECTOR FINGER AND THE BUCKLE TONGUE WINDOW. THE SECOND DEFECT IS THE SAFETY BELT BUCKLE MAY NOT LATCH. THE THIRD POSSIBLE DEFECT IS THAT THE TONGUE MAY BE RETAINED BY THE BUCKLE, BUT IT MAY NOT BE LATCHED SUFFICIENTLY TO PROVIDE OCCUPANT PROTECTION.
- Consequence: AN INSUFFICIENTLY LATCHED OR UNLATCHED SAFETY BELTINCREASES THE RISK OF INJURY TO SEAT OCCUPANTS IN THE EVENT OF A SUDDEN STOP ORACCIDENT. IF THE SAFETY BELT BUCKLE WILL NOT UNLATCH, IT WILL NOT ALLOW THEOCCUPANT TO GET OUT OF THE VEHICLE IN AN EMERGENCY SITUATION.
- Remedy: FORD WILL REPLACE THE RIGID MOUNTED SAFETY BELT BUCKLES WITH END RELEASE SAFETY BELT BUCKLES DESIGNED TO PREVENT LATCH PROBLEMS.

THIS CAN LEAD TO THE VEHICLE JUMPING OUT OFGEAR UNINTENTIONALLY, VEHICLE ROLLAWAY WHEN PARKED ON A SLOPED SURFACE, ANDINADVERTENT MOTION WHEN THE VEHICLE IS STARTED. ALL OF THESE CONDITIONS CANRESULT IN A VEHICLE ACCIDENT.

- Consequence: THE ESCAPED VAPOR OR LEAKED FUEL COULD CAUSE A FIRE INTHE PRESENCE OF A SOURCE OF IGNITION.
- Remedy: FUEL TANK WILL BE REMOVED AND INSPECTED FOR WELD INTEGRITY. FUEL TANKS WITH INADEQUATE WELDS WILL BE REPLACED.

- Remedy: INSTALL REVISED SUNROOF HINGES THAT WILL ADEQUATELY RETAIN SUNROOF ASSEMBLY.
