2002 Chevrolet Express 1500 problems
The Chevrolet Express (also known as the GMC Savana) is a series of full-size vans produced by General Motors since 1996. The successor to the Chevrolet G-series van, the Express is produced in passenger and cargo variants. Alongside the standard van body, the line is offered as a cutaway van chassis; the latter vehicle is a chassis cab variant developed for commercial-grade applications, including ambulances, buses, motorhomes, and small trucks.
In production for a single generation since 1995, over 2.5 million examples of the Express and the Savana have been produced. One of the longest-produced designs in American automotive history, the Express/Savana are rivaled only by the Jeep Wagoneer and Dodge Ram Van for longevity.
Since 1995, General Motors has assembled the Express and Savana at its Wentzville Assembly facility (Wentzville, Missouri). Also, since 2017, GM has sourced commercial cutaway-chassis production from Navistar through its Springfield Assembly Plant (Springfield, Ohio).

Common 2002 Chevrolet Express 1500 problems
The Chevrolet Express 1500, a popular choice for small business owners, has been in service for 40 years. However, like any vehicle, it is prone to certain mechanical issues. Here are some of the most common problems reported by owners of the 2002 Chevrolet Express 1500:
- Check Engine Light and Misfire Due to Stuck Fuel Injectors: This issue is one of the most common problems reported by owners of the 2002 Chevrolet Express 1500. The check engine light may come on, and the engine may experience misfires due to stuck fuel injectors.
- Fuel Level Sensor Failure: Another common problem with the 2002 Chevrolet Express 1500 is fuel level sensor failure. This can cause the fuel tank to read the fuel level incorrectly, leading to issues with fuel gauge accuracy.
- Intake Manifold Gaskets May Leak: The intake manifold gaskets on the 2002 Chevrolet Express 1500 may leak coolant or engine oil, which can cause engine damage if not addressed promptly. In some cases, an internal coolant leak may occur, causing the coolant to mix with engine oil.
- Fuel Pump Failure: Fuel pump failure is a common problem with the 2002 Chevrolet Express 1500, with some owners reporting that the van simply dies due to a lack of fuel pressure. Replacing the fuel pump may be necessary to resolve this issue.
- Transmission Stuck in Third Gear with Inoperable Instrument Cluster and Multiple DTCs: This issue is related to the 4L60E and 4L65 transmissions in the 2002 Chevrolet Express 1500. Vehicles equipped with these transmissions may become stuck in third gear, with the instrument cluster not functioning and multiple DTCs set. The most likely cause of this issue is a blown fuse or an open circuit between the fuse panel and the transmission.
These are some of the most common problems reported by owners of the 2002 Chevrolet Express 1500. Proper maintenance and regular inspections can help prevent some of these issues, but it is important to be aware of the potential problems that may arise with this vehicle.

What is the difference between a Chevy Express 1500 and 2500?
As trucks have grown larger and heavier over the years, it's now more common for the 1500 to be sold as a “light-duty truck.” The key difference between 1500 and 2500 models is towing power — but the latter is also equipped with specialized towing features that give it more flexibility when dealing with heavier loads.
